But seriously i was having a tough time understanding why you can't tap it.

I did thin metal, push on that drill, give it some pressure he-man stuff common

don't give up.

Rivets? ? ? ? ? ? Pop riviets have holes thru them. Real rivets you have to get a bucking bar on the backside.

This seems to be an on-going thing at this point,+ I think Ziggy has a Great handle on it,....

If things get Worse,....
If you google up Closed End Pop Rivets,....
You'll find what I've been using for nearly 10 years now, holding My old tin Starcraft fishing barge together with.....
Well,... Those,+ a Welder....
Get the All Aluminum 1s,... Not the 1s with the steel pull-pin....
I wouldn't hesitate to use'em with some little plates,+ the Glue of your choice...

If everything goes Totally Wrong......;)

And,....
For the record,....
When I found the need to do that on My boat,....
I decided it was time to Up-date the transom,+ bought a good used Alpha 1 unit...

Keep in mind, I am very use to boats in SALT WATER. Aluminum and stainless corrosion, SS rivets with steel nails.
I have often wondered why Mercruiser came up with that method and put it in the manual. Even asked the Merc reps when they came to visit. Usually got nothing more than a smile and a shrug.

well don... what can I say. I am very dissapointed... atleast I only did one sie. The other side has minor drilling where I did the "pilot hole" for that I am use some jb weld to fill in the hole, sand and paint... should be ok there right ? we are talking about a 1/2 deep hole about 1/4 inch wide. I am going to get rent a different tap and try to retap the other side that went all the way through... I will post pics soon.

3 taps and a herculian amount of force and no results. I have decided to do this.
1. Patch the other side that just has the pilot hole drilled (1/4") with waterweld then take a sheet of ss and weld it over it.
2. To the original hole 1 1/8" Take the original remnant from the hole saw cut out and coat in jb weld and water weld and put it back in the hole
3. weld or rivet a ss plat on top of the hole to seal it up. I was thinking of tapping 4 holes like in the jr marine repair and sealing the plat on that way but at this point I may weld it because of the tapping problems I have been having.

I though putting the remnant back in the hole and sealing it up would be the lesser of the evil's....

What do you think?

Might want to brush up on your welding technology. No way you're going to weld a stainless plate to aluminum unless you use explosive welding. Then you'd have your little plate on the transom shield but no boat left ....... :)

Still don't understand your problem with the tap. Is it not cutting threads? Is the hole so big the plastic plug falls through it now?

There's probably hundreds of boats around here with that transom repair. Can't imagine it's much different in Jacksonville. Might be worth your time to take it to a shop that's done it before.

hahah my nieghbor said basiclly the same thing this morning. He tried to tap the hole too. I think the hole is to big. And I now know why. I bought a 1 1/8 in hole saw per the instructions. Got it at lowes and it was one that is made to do metal. Well when I compare it to my wood hole saw set that has a 1 1/8 it is a little bit bigger. So I think what happened was the hole I drilled with the supposed 1 1/8 inch saw was about 1 3-4/16. So that is why the tap was not grabbing like it should. I did get the old piece of metal back in with some jb weld and I am going to put a plate over it like the on in the jr marine repair and be done with it hope fully.

If the original hole was too big that's definitely a problem. Hole saws tend to also have some "run out" (they don't drill perfectly round) so the hole will be even bigger than the hole saw measures.

Good luck with the repair.

Are you going to pull the engine now to get the gimbal ring off?
