Has anyone done this or have any ideas?

Not to be too sarcastic....but .....Aluminum.
You say your "pretty good" considering the implications of leaking fuel..wouldn't you want to be DAM GOOD? said and done its cheaper and safer to buy a tank..IMHO

Re: Building a Gas Tank?

I built a 40 gallon kerosene tank for a buddies cabin out of aluminum.

Used .080 and welded 1''x1'' tubes inside of it to give it alittle more strength.

As a note I have been welding aluminum for 20+ years so as stated if you aren't willing to risk your life and your boat to your welding skills maybe just buy one. probably would be cheaper anyhow, aluminum is expensive stuff.
