Hi, have a 97 merc 40, 4 cyl, currently running on only 3 cyl. I have a switch box on order on advice from the local marina, but he also noted the stator was weak and probably on the way out. Q. is there a risk the stator will wreck my new switch box?...thx

it's never a bad idea to replace the 2 at the same time - usually a bad switchbox will spike a stator - but a stator putting out excessive voltage will kill the box -the former is the most common though.

I was told by CDI that a faulty ignition switch could also spike and kill the switches.

If the ignition switch, or some other wiring accidentally puts power on the kill wire, it will smoke the pack. Dirt and salt in the switch can do it.

Well worth checking it out before installing another one.

hope it helps

Usually the internal rectifier in switch box fails and overheats the low/high speed winding causing it to fail. This can also cause a weak spark as internal capactor is not being charged to its capacity due to faulty internal rectifier or stator winding. Any voltage to the blk/yell wire(stop) is going to damage the switchbox so you need to test this upon reinstallation.

Hi, Great info, thx. Update, I installed the new cdi switch box, and motor runs great...all 4 cyl!!! I had tested stop wiring as suggested in various posts previously, no faults. Guess I'll wait a bit before thinking about replacing the stator.

what you can do to avoid the keyswitch problem all together is buy a switch to mount on the dash - disconect the kill wire on the pack and tape it up - then run a wire from the kill terminal on pack to 1 side of switch and other side of switch to a good ground - that way voltage wont ever reach the kill wire . you can and should wire your man overboard switch into that circuit .

That sounds like a good idea, you would think cdi would make these packs a little more robust, maybe add a diode in the kill switch circuit to prevent these occurrences? but then again there in the business to sell parts.

Re: can faulty stator kill a new switch box

The blk/yellow wire from the kill switch will have the same voltage as the blk/yellow lead from the low side of the stator. Inside the switchbox the two wires are joined on a common buss. The kill switch works by shorting the stator wires to ground, the stator windings are then unable to induce voltage
