Well I'm still trying to line up my pinion gear with the drive shaft on my JOHNSON 140.
Rodbolt gave some good advice about checking to see id the housing pin is set. Can't tel if it is or not. I only have about 3/16" space to move the gear assembly forward. Which is about the same distance needed to get the pinion gear lined up center with the drive shaft. There must be some mechanicallocal knowlege to get this sucker in line. I would appreciate any advice!!!

Does the shift rod line up (with the cap on)?

Yep it sure does! Is this an indication the gear housing pin is seated? If so why doesn't the dang pinion gear line up? OK, here is a dumb question. Is the drive shaft supposed to slide into the opening or be screwed into the opening. I see grooves that look something like threads on the lower part of the drive shaft but no threads inside the opening?
Just thought I would chase that rabbit to see if there was any relief.
Any additional info will be greatly appreciated.

IF YOUR MODEL IS SIMILIAR TO 90, MAKE SURE THE THRUST WASHER IS SETTED IN THE SHIFT HOUSING. MAKE SURE YOU HAVE SHIFTED INTO REVERSE AND THE CLUTCH DOG IS INGAGED AND ALL THE WAY FORWARD. IT IS INCREDIBLY FRUSTRETING TO REMOVE THE PINNION IF THOSE PARTS ARE NOT ENGAGED PROPERLY. HOPE THIS HELPS

Most likely the fwd. gear thrust washer is off shifter assy. It has to fit on the machined area of the shifter housing. The easiest way to install is to have the gearcase opening facing up and gently lowering the p'shaft and housing into the g'case. Then shift into FWD. so the clutch dog moves forward for more room to install the pinion gear. Make sure the tapers on the driveshaft and the pinion are clean and de-greased so they will "mate" correctly.

The "threaded" area on the driveshaft is to "pump" oil up the shaft to the upper thrust bearing.

Morris.... I assume that you have the lower unit upside down, the pinion gear resting in the gulley, and you are then attempting to slide the driveshaft upwards into the pinion. If not, do so.

The driveshaft should enter the pinion gear splines (assuming you have the proper pinion/driveshaft) with very little effort. If it does not, remove the propshaft, forward gear, shifter assy, inspect the assembly thoroughly and start over.

Those large wide thread like grooves you mention are in reality a means of drawing the gear lube up to the upper driveshaft bearing as the shaft turns.
