    Post the actual size of the part that broke off.----Is it 0.200" X 0.200" ?------Then drill and tap the carburetor for a proper size screw.-------Drill a hole in the screw for the pin.------Screw can be bent and adjusted to line up the pin hole.-----Nothing to it !

    Backfiring is usually a sign of timing issues.----That is why I suggested an issue with the key.-----I can not see or touch your motor.----Good luck sorting it out.

    Many carburetor have a U-SHAPED bracket installed for the pin.-----An example of that is found on a 1967 model 9.5 HP Johnson / Evinrude.----That part is listed as NLA but easy to make / install in my opinion !

    I would repair the broken post on your original carburetor.

    Take it to a shop with a dynamometer.-----Test power output of the motor.-----That will separate whether it is an issue with the boat or the motor.----That would be a few beer tokens well spent.

    Easy way is to take pump discharge and tee it into pump oil intake.-----Will just circulate oil.-----And be ready to switch back if you decide to sell the motor.

    There is an issue.---Check the reed valves.----Does spark jump a gap of 3/8" on each lead , yes or no ?-------Use a strong flashlight and look into carburetor bores at full throttle.----Compare fuel coming up the main nozzles.-----And the bulb MUST go hard when filling the carburetors.-----Bulb...

    The little square pump was first used in 1968 on the 3 hp.----It was modified to be used as a vapor extraction pump on the 60 degree motors.-----All years use the same diaphragm.----Simple easy stuff.

    '00 Mercury 90hp, oil injection still works, time to replace it with premix or replace worn parts?

    I have seen a few of the plastic gears that had failed on the V-6 and 3 cylinder motors too.

    ??--Belt tensioner has nothing to do with this.------There is more than one cam bearing.----If the head is warped and machined true again, the cam bearings will not be lined up any more.-----Would result in the cam flexing.

    The green hoses come off the little " vapor separator " pump I believe.

    Was given a 90 HP 4 stroke motor.---A 2005 model.-----Dealer took head off the inspect " leakage " of some sort.------The corrosion in the water jackets is beyond belief.----Dealer sold owner a new motor and did not even want to keep this 2005 motor for parts !

    ??----If you machine the warped head to be flat.-----The cam bearings will no longer be in line when head is installed.

    Sorry------I missed the part about the rebuilt lower unit in post #1 .----I worked on these motors over 50 years ago.----They are easy to repair / get running properly.

    You don't think it is jumping out of gear !----But it is a common issue on them.----I can not touch your motor.----Up to you to do some inspection.----Lower units are elegantly simple to inspect.
