Last September, dropped a cylinder on my wife’s 1985 Merc 25XD. Top of the piston gave up. Cylinder is deeply scored. Surface of head is dinged and of course, piston is done.

It is understood that this is a chromed bore NOT a sleeved cylinder and thus over-boring is not an option. My first thought on the cylinder is that the scoring has relegated the block to "JUNK". But then I found this link:

http://secure.lasleeve.cc/ordering/Search.asp

It would appear that L.A.Sleeve makes a sleeve that is a standard product in production.

Additionally found this source for after market pistons in both std and oversize.

http://outboardparts.com/mercury/mall/mercpistons2070.asp

It appears that both sleeves and pistons are available for the 1985 Merc 25XD.

The remaining big concern is damage to the surface of the head. It appears the pieces of the piston were hammered into the head surface when the piston let got.

Given the above, any thoughts on rebuilding the merc?
Can anything REASONABLE be done to improve the head surface to a condition that might be considered safe and reliable?

Is there any hope of repair or do I have an overpriced paperweight/Anchor?

Without seeing the head, I'm gonna say replace it. There are beaucoup used parts around. Try the "Search Forums" function for used parts.

c/6

Hooty
