1985 starcraft fm 160 flooring

I removed the old deck in my 1985 starcraft fm160. 3 pieces covered most of the boat floor with a small 2 foot long piece in the bow. As you can see in the pictures there is a lip the deck fit under which was then screwed into the plywood. The only way I could see to get the ?” plywood floor out was to cut down the center along the keel with my circular saw then remove the two halves. There is an L shaped lip riveted To the hull that the deck edges are positioned under and I didn't want to drill holes in the hull to remove the wood. I got the deck out but I was wondering how would I get new wood in. Perhaps I can simply bend the lip up, insert the deck and straighten it again. Or, maybe I could cut the new wood down the center and install extra support below deck. Or, will I have to remove the rivets and reinstall after deck is in position? Also the the poured foam seems dry all the way down. Any potential problems leaving old but seemingly good foam in place?

No problems leaving dry foam in, as long as it is dry.

Your foam is a large part of the support for your deck, without the foam that 1/2" plywood will be springy and your boat would sink.

When installing the new wood, don't cut each piece in half... cut them so the joint (cut) falls on one of the 2 longitudinal stringers. Stagger your joints so the joints don't all fall on the same stringer... first piece joint on starboard, second piece joint on port, third piece joint on starboard again.

Don't use pressure treated plywood, use exterior grade... ABX is a very good grade for boat decking. Seal your decking, For that amount of decking it would be worth ordering 2 part epoxy resin... and half gallon should do it.

What kind of deck finish are you going back with? Carpet, vinyl, or a paint product?

Thanks for the advice. I checked the poured foam with a long screwdriver and could find no wetness at all. I was a little confused on the decking as to how they got one piece underneath the lip on both sides. I was guessing they put the deck in first then the aluminum flange. It doesn't matter now that you opened my eyes on how I should proceed with the decking. I'm going to seal the decking like you suggested with epoxy. I've seen them do that on utube.

Originally I was going to carpet all the horizontal surfaces and epoxy paint on all the vertical surfaces. But now I'm thinking of replacing the carpet with a non-slip vinyl flooring. I'm going with a white, light grey and blue theme.
