Lots of exhuast in cover. If i take the cover off it idles great . Put the cover on and i lose 3 hundread RPM`S.
How hard is it to replace or repair the exhuast system to eliminate stalling.

If you are sure its exhaust fumes leaking then there are two gaskets, one between powerhead and adapter plate and the other one is between the adapter plate and the lower unit. You are going to have to pull the motor to replace them, its not that bad if you have the proper tools to hoist the motor off.

4 places it can leak exhaust. There is a rubber snout inside the middle housing. The gaskets under the powerhead. The exhaust tube seal. Then the exhaust manifold.
The first is the easiest to repair.Manifold is a little tougher. The others require an engine removal.

I have a 1991 90 HP Force that had an exhaust leak like you describe. Would idle just fine without the cowling but not at all with cowling in place. We finally traced our exhaust leak to a seal in the lower unit. Go to a parts breakdown, check out the gear housing and look at part # 69 Seal F698735-1. Once installed correctly, it had not been seated properly by an earlier mechanic, engine has run just fine. Part, if that is a part of the problem, will be difficult to source.
