'62 envinrude 28h- popping out of gear

i've got a '62/ 28h that runs great (1st pull start, runs smooth as silk). Hooked to a 14ft 1964 Mirrocraft. Now is popping out of gear when she has some load on her. I've pulled her apart, had a chipped/worn cradle which I replaced. Bell crank is good. some wear at the pinion gear, but not drastic (seen worse on my '59 Johnson). No corrosion or rust anywhere. Pretty sure I put her back together right - I've got a seloc book. I'm stymied and begging for info. Please help.

How did the forward gear and clutch dog look? It sounds like that may be your problem.

Forward gear doesn't look bad. Really nothing looks too worn. The Cradle was broken where the yoke sets but I replaced that. I have no problem replacing the gears if needed. Any idea where I can get these. My "local" dealer tried to sell me a new motor and charged me $90 for the cradle. Wasn't really interested in helping me with an "old" motor.

Look for a used lower unit on ebay or craigs list. I had a similar problem with my 35hp Lark, found a good used lower unit on ebay for $70 and that solved my problem. Before spending a bunch of money though, make sure she's shifted all the way into forward. Could be a shift lever adjustment, or could be the shift rod itself where the lower and upper shift rods attach to the coupler. Make sure the bolts in the coupler go through the indent in the ends of the shift rods.

Thanks for the help. I just looked closer and it does appear to be wear on the inside of gear where the clutch dog engages. I'll try the ebay route. Couldn't find parts in iboats. Search doesn't recongnize year and hp.

Still a lot of 28 big twins around.
Btw, I'm working the same problem on my '62 28hp.
I picked it up as a winter project, but I haven't
put it in the water yet.

Ask your dealer where he sends his gears to be "cut." This process involves using a drill press to "cut" into the worn area on the clutch dog engagement boss on the gear. If this has not been done to the gear previously, it should be no problem to cut your gear and make it usable again. Be sure, however, to replace the clutch dog as well, or you will be right back where you started from soon.

BTW, most dealers don't like to work on old motors because the repair bill can very quickly exceed the value of the motor. Customers often seem to think that an old motor shouldn't cost much to fix, but that theory ignores the cost of parts these days, and the need for the dealer to charge enough in labor to stay in business.

Thanks guys, I talked to a machinist buddy today and he thought he might be able to do just that. I'll keep you posted.

OK, but make sure your buddy has done this before, or consult a machinist who has. You will have two bosses to cut, one surface per boss. You could cut all four corners, but I wouldn't if reverse is not slipping.

Be sure to replace the clutch dog too. The part should be about 80 dollars.

I'd be interested in knowing if your machinist buddy fixes it as that'd be a good way to fix some of those old clutch dogs...

This is very commonly done. New gears tend to be very expensive, so the worn mating surface is very often cut to recreate a crisp edge for the tabs on the clutch dog to engage into. As far as I know, you can do it on just about any outboard gearset that engages via a clutch dog. What you can not do successfully, is to cut the gears over and over - you'll simply run out of material to cut.
