Whats a better method. lost foam or green sand? It seems like the new lost foam method will be the wave of the future as it's easier and looks better. The question is though will they last longer and fail less? Anyone know more on this?

Lost Foam and Green Sand are 2 types of core materials for molds that you pour molten metal in.
The composition of the metal and the thickness of the walls, is what determines the ability of the metal to withstand the elements.
The core material and the coatings on those cores can make the actual metal surfaces equally smooth.

Which is better and less prone to fail faster or if both done right then you have an equal product?

Shaun, It is difficult to answer your question. Lost foam allows for more complex castings in aluminum, than sand casting. However lost foam casting has limitations on the type of metal being cast, due to molten metal temperature. Recently, I believe they developed a lost foam casting method for some types of cast iron.

The bottom line is that if the design of the part being cast is superior in terms of corrosion resistance and long life, it may well have these characteristics, regardless of casting method.
