Can this powerhead be fixed? (1985 Inline 6 - 115hp)

This powerhead broke a rod in the #2 cylinder and the rod punched thru the aluminum block on the side closest to the water jacket. (It also punched thru the cover but I have a spare). So here is my question....do you think that an engine shop can repair this and salvage the block or is this one destroyed? Aside from this failure, the block looks like it is very good condition.

It looks like i can be heli welded as it is not in the location of the reed block. As for the cover are you talking the intake manifold as they are bored together and mated. Finding a perfect match with the locating pins lining up and sealing the reed blocks would be almost impossible but not impossible as well as the retainer surfaces being flush. I would try to seal the exterior of the hole in the block With a temporary sealer (PB WELD) and this would cost you a set of gaskets for the base plate and midsection and then try to use the donor intake If succesful dismantle and weld it. Removal of the locating pins is not recommended and filing of the surfaces is also not recommended. There is a chance you can get the reeds to have a proper seal and create the vaccum nessecary to open the reeds for proper functioning. Please don,t sell this to someone that isn,t aware of what you did to it and leave them stranded out on the water. Best bet is to have the intake welded as well. Can you post a picture of the damaged intake? If the damage done to the intake is in the reed block sealing area it may be real hard to get it fixed properly. Here are some additional pictures. One of these pictures shows the damage on the underside, where the water circulates. I have also included a picture of the hole in the cover where the carbs are mounted. I had planned on using a donor cover but I now understand that this might not be a good idea if the original block and cover are perfectly matched. Do you think that a good engine shop can fix this?

Here is another picture showing the inside of the cover.....damage is not on a sealing surface....it's directly above the #2 rod (that's what punched the hole)

It is salvageable as it all can be welded, the repair in water jacket needs to be ground down after welding and a layer of aluminum Devcon applied to ensure no leaks thru weld. From your pictures that motor has been apart before and used silicon on mating halfs and exhausts gaskets which is a no-no. Exhaust gaskets go together dry and crankcase half's with aviation sealer(peanut butter). You can take it to a good welding shop and have this repaired as a patch can be put over holes externally.

Fazt, I had thought welding cast aluminum was pretty difficult. Does the OP need to see out a particular kind of welder? Heli-Arc is the correct equipment?

Needs to be heli-arced weldes as a thin patch can be placed over hole, working into place with small hammer/mallet and edges zipped closed. The existing hole need not be welded when repaired this way.....

I would have to agree that a skilled welder should be able to take this on and repair the engine block. Good luck to the OP.

Thanks so much... I will find a shop in the Charlotte, NC area leveraging your advice. I bought this block on Craigslist as rebuildable replacement for my other block which is not salvageable. I have the service manual and will ensure the right gasket sealing when it's time to put tis back together
