The transom sounds and feels strong. Thumping it with a hammer reveals no "dead" spots. But it's an older boat that has been out of the water for years. All of the holes, except for the last used mounting holes have been plugged with what I'm guessing is 3M 5200. It's still very pliable, and looks to have been sealed well. I want to drill all of these old plugs out with a hole saw, probably 1", and re-seal with home-made polyester putty. Milled fiberglass, (Just bought 2 lbs) mixed into a slow set polyester resin batch for a peanut butter consistency. I want to provide a backer on the outside of the transom to mash the mix up against. Got a roll of aluminum flashing laying around that I plan to use. I plan to clamp up a "form" against the back of the transom, (a typiclal concrete form, not just flashing). I would like to know what I can use for my "form release agent". When I did form work, we used to make our own out of burned motor oil and diesel fuel. (Cheap jobs, the better jobs would buy the real deal) Outside appearance is not important, I've got a nice aluminum transom plate
(1/4" X 32" X 14" with 32" X 6" backer plate)
that I plan to use from a donor boat I'm junking. I would like to come up with some kinda form release agent that is laying around the house. I was even considering WD-40, but don't want to bet on that. Thanks, KR

Use wax paper, It works great..by the way, if these holes are below the waterline DONOT use bondo type filler, it will turn to mush. epoxy is the way to go below the waterline...

:) Thanks Flashback. No Bondo here. That stuff is actually porous when set. Ever seen a teenagers hot rod with a bondo-ed fender? (NO PAINT) I can hear it rust from here. Naw... the plugs will be poly-resin with a milled 'glass filler. The wax paper is perfect. Thanks, KR

if the holes are small i think wax paper, and duct tape would work, the the back up form

I agree Saran Wrap..... it has stretch and 2 layers will work great. Wax paper is okay but will not lay as smooth and tears too easy.

Thanks again guys. I'm going to have to make a template to get the hole saw to start without the wild wobbling. Once drilled, I will use 3 or 4 stainless screws per hole to run into the ply sandwich as "rebar" to reinforce the plugs. (Maybe overkill, ex bridge builder doing the resto) I've got to move this week. Will get started on this phase next week. Will take pics of this process. On another note, I read with interest the idea of using tubing. I think I like the idea of a solid 'glassed plug better. Gotta be stronger than a thin layer of resin bonding tubing to wood, then backfilling the void with
5200. This is no slam on the idea, it has merit, I just think that for my application straight 'glass is the ticket. My kitty-kat '89 60 goes on this transom. The boat is light, 550 lbs, so strenght is what I'm after. Will keep you posted. :)

Clear packaging tape works well also
