Don,

In your dimensional diagram of the alignment tool, do you know what the length and diameter of the relieved portion is, between the handle and the 1.375" diameter? I'm making a full CAD drawing and would like to include it.

Also, in manual #3, page 2C-6, it shows a recommended modification (link attached) to that area. The Mod. looks like it relieves the diameter an additional .560", but doesn't show the overall length of relief, or the diameter.

Have no idea, and it has no use.
Why are you going to all that changing of the bar. It's not necessary. That extra 9/16 you are adding will do nothing. The splines of the ujoint shaft only go in so far.
The OEM bar has been used on 470's with no problem since the 70's.

I don't want to change anything Don...just draw it correctly. The pic in that link is from Merc Manual 3#. The "IMPORTANT NOTE" shows a relieved diameter beyond the 1.375" diameter, as does your drawing, so I figured it had some relevance. Apparently I was wrong and will go to my room now :D

The alignment bar drawing in the Adults only sticky came from this service bulletin. Then the missing dimensions were added after carefully measuring the new bar. Once the bar is modified, it works on all Alpha and Bravo drives, old and new.

The last post by Don, is the exact drawing that i used to make my bar. All the info is there, except the overall length, which is not critical anyways. Just make it around 18" long and you will be fine. Thats what i did with mine and it works perfect. It's just to hang onto when you slide it in.
As for tolerances, i just used +.000, -.002, just to keep it snug.

Thanks. The bulletin and the drawing in the sticky show modified dimension to the original tool. Because of that, the profile of tool shown is not clear because there are no dimensions for the relieved area I was asking about. I understand that it's not critical, and doesn't even have to be there, but it isn't clear either, if you don't know that. I made a drawing eliminating that relieved area. The link is below, and if you want it I can send it in a PM in a pdf file.
