Evinrude 9.9 - Stuck in Reverse

I have an 1983 Evinrude 9.9 HP that is stuck in reverse gear. I dropped the lower unit, and the shift shaft seems stuck, as I cannot pull it up or down. Does anybody have any ideas on what the problem could be?

Could be seized where the shift shaft goes through the shift shaft bushing.

Try turning the drive shaft as you place it in gear. Best of luck. Rick.

Is this a new to you motor or did it suddenly just happen?

Thanks for the suggestions... here's a little more background.

Motor is fairly new to me (~3 months). The previous owner sold it to me as it wasn't peeing strongly, and he couldn't drop the lower unit. When I got it, the lower unit gear housing was badly siezed to the exhaust housing. I snapped 2 of the 6 bolts dropping it. The water cavity around the shift shaft was badly filled with salt, as the little drain hole was plugged. I replaced the water pump and thermostat and flushed all the engine water passages, and got it peeing again. At that time the engine / lower unit function was normal.

As a side note, after running for about 1 hour the gear oil in the lower unit was clear after I drained it, so no sign of major water intrusion into the gear box.

The shift problem occured when I inadvertantly shifted while the rpms were rather high (I think from FWD to REV).

After soaking for a day or two in PB blaster, the shift rod is moving freely in what seems to be the full range of motion.

Rotating the propshaft or drive shaft while shifting will not get it out of reverse gear.

I suspect something in the shift to clutch link in lower unit is broken, but at this point I can't pull the bearing carrier. I made the puller described elsewhere, but just ended up bending my 1/4" all-threads. Any ideas? Thanks in advance.

You might be better off finding a used lower if it was a salt motor, used one's on ebay are pretty cheap.

It is possible that when reassembly of the lower unit to the exhaust housing that you did not get the shifting rod completely into the notch in the coupler & you are clamping the rod on just the end, not into the notch where the clamp bolt has to go thru. This would make your shifting adjustment long & place it into reverse.

Thanks all... I'm leaning towards a new lower unit, as I'm really having trouble pulling the bearing carrier. I'll look on eBay and Craigslist.

Any other techniques for pulling the bearing carrier? On my old Mercury 402, I was able to get the jaws of a slide hammer in there to grab it, but this space looks a little tighter

the machinist: Good suggestions, I remember that part being tricky on reassembly. At this point, the shifting problems described previously are with the lower unit off. Like I said, the shift shaft moved up and down pretty smoothly. I'm really starting to suspect the shift lever and yolk assembly are damaged. No way to know for sure unless I can get the bearing carrier out though.

Update... I managed to pull the bearing carrier, I thought I'd share my technique. I had to resort to this after snapping off the all-threads flush with the surface of the gear housing assembly.

I threaded small chain around the "fins" of the bearing carrier, attached that chain to the truck and wrapped another chain around the gear housing and attached to the safety chain on the boat trailer. Pulled until it got real tight, and started heating, tapping with a hammer and spraying with PB blaster. As I tapped with the hammer, the bearing carrier worked itself free.

I'll update once I get a chance to see what was wrong inside the gear case.

Diagnosis... clutch dog cradle and shifter lever and yolk assembly broken.

I figure I'll replace the seals while everything is apart (bearings seem ok), or should I do the bearings anyways? I figure I'm looking at around $100 or so in parts.

Should I replace these parts and reassemble, or buy a new lower unit of ebay? I'm not sure how easy it will be to get everything back together.
