Just how screwed am I?

I was going to install a kill switch so I removed my flywheel... It came off a bit too easily... Then I found the following damage (see pictures)...

What is the prognosis? Is it toast? Please let me know.

i dont see a picture of the key but it looks as though it must have been a little loose.i think i would just try to clean it up with some fine emery cloth
clean off shavings with brake cleens install a new key put on a little blue loctite and torque on flywheel to correct setting, good luck.

I removed the key, applied some light polishing compound and am rotating the flywheel over the spindle to regain a smooth surface... any thoughts?:eek:

Just be extremely careful with the compound. The key doesn't hold the flywheel in place, the interference fit on the tapers hold it. The key only locates the flywheel. If you lose the interference fit and the flywheek bottoms out a key won't last. I think you'll be fine. If the key wasn't sheared when you pulled the flywheel the damage was done previously and has (obviously) been OK.

The compound has removed 90%. The spindle still has a very small bump (positive effect). The flywheel has pitted areas (negative effect). My goal is to work the compound until the bump is gone. Do you think that would be ok? I am afraid to leave the bump there.

Worst case... If I get the material off the spindle (it seems to have the harder material) perhaps just a new Flywheel?

If the key wasn't sheared when you took the flywheel off I wouldn't change anything. Obviously it had been running like that for some time. If the key was sheared I'd dress it slightly but be real careful not to let it get to where the flywheel sits too far down.

Where am I measuring from? How will I know if I am getting too far down?

It was not like this when I started. I replaced the ignition and only torqued it to 50 lbs. It was my mistake, I misread the spec sheet. It was perfect when I started. The spindle is looking better and better as I keep polishing. The surface material that was deposited on it from the flywheel is almost entirely removed. I am just not sure where of how to check that I am not too low. Please advise.

About the only thing to do is hook up your kill wires and put the flywheel back on and torque it down as per the specs. Don't forget to either use a new nut or dress the bottom side to remove any burrs. The flywheel will either seat or not. Once you run it you'll know. Or try to remove it once it's torqued but I'm not sure how you'd measure how much pressure it takes to pop it off again.

I guess you could put some plasti-gauge on the sholder of the crank, torque the flywheel down, remove it and see how close the flywheel comes to the shoulder.

I'd just button it up and see what happens.

I'd torque it down, pull the plugs out and spin it by hand and see it it hits the coils. If not I'd fire it up.

Consider it done! I have cleaned it up enough and we are going to give it a go.
