Prop ate into gear housing

60 hp Mercury on a rental pontoon. I put the wrong thrust washer on a rental pontoon and at the end of the week, the prop had eaten into the gear housing and now there is a 5/8 gap between the prop and the gear housing. I know it's bad. Is there any way for a cheap fix to fill that gap to prevent cavitation and weeds getting wrapped up on shaft? Maybe weld some material on the housing or put some sort of washer on before the correct thrust washer? No concern for performance, just want to keep it moving? Thanks in advance.

you do realize with a rental, you now own that lower unit.

I should've been more clear to not sound like a crook. I'm the owner and rent them out.

then pull the lower, weld it up, dress it off, paint it, put it back in service

If you have the right tools and ability, then weld, reface like Scott said and paint, if not, I would look for a empty lower unit and swap everything over and put it back in service.. I have seen empty lower units go for pretty inexpensive prices lately on the big auction website.

A friend of mine ran into same problem, forgot to install the prop spacer, now using it that way with installed prop spacer, have discovered that motor works much better with no prop aeration whatsoever at max wot rpm range, tight close turns or even rough water cond as well. If with no prop aeration leave it there..



Now the motor has a dual prop exhaust system, over the body and through internal hub at same time...

Looked into it further. Got into the seals so looks like I can't do a quick fix. Looks like I need to get a new carrier assembly bearing and seals. Is there more to it than just replacing those parts?

Not really, you have a case that has the carrier that extends past the gear housing, cheap to fix compared to the other style of case

I'm assuming the reverse gear needs to come off of the carrier? Do I need to replace anything that is part of that side of the carrier
