I tried searching, but could find many specifics. Maybe someone could point me in the right direction.

I'm looking at a boat with a 2002 Volvo Penta 5.0 that has a cracked block from freezing.

Would the Merc. engine match up to the VP outdrive?
I found that the alignment tool is the same, so I thought they might mate up.
How much of the VP "tin" would swap over to the Merc.?
I'll get new exhaust manifolds for it just for piece of mind. I think my last project was a result of internal cracks in the manifolds.
Are the bell housings or engine mounts different?

A 2002 Chevy 5.0L is the same rather it's a Volvo or a Mercruiser. Longblocks are the same.
Knowing nothing else about either engine, I would say change everything but the Long Block and you will be fine.
PS: 2002 is basically the boat's year, has nothing to do with the year of the engine.

You will need to use the Volvo bellhousing, the rear motor mounts and coupler are different. I would also use the Volvo front motor mounts. Why not?

Thanks Don.
When you say coupler, are you referring to the triangle shaped piece that bolts to the back of the flywheel that the drive shaft inserts into?
If so, will there be an issue with the flywheel and coupler attaching to the engine?
So a VP flywheel will attach to a Merc engine(of the same vintage)?

Sorry for the confusion, I've always had the impression that VP's were a different monster for some reason.

Yes, that is the coupler.
If you use the Merc longblock, use the Merc flywheel, but change the studs/bolts/nuts/coupler to the Volvo setup. That way you know there will not be a balance problem between flywheels. You will also use the Volvo flywheel cover (aka bellhousing) as the rear mounts are completely different.
