    40 year old transom… recommendations on wood/epoxy/etc.

    No pressure treated lumber as those chemicals will react with the aluminum !! I would use exterior plywood glued together to make the right thickness. Plywood will be the strongest!! Others might chime in on other materials, but for me...plywood all the way !!

    Creating the fiberglass is no where near as bad as cutting it up !! When it is sawed, ground up etc the fine dust and fibers gets into the lungs and doesn't dissolve, they just keep wearing away the insides if the lungs as it is abrasive.

    Not sure what a Kaboat is actually, but for sure it sounds like a small boat...I would want to be able to return quickly if bad weather comes in.

    The drive should never be all the way up when running an I/O, puts undo stress on U joints and can cause early failure.

    Bottom is fill plug, top is vent plug. Remove bottom plug and insert pump nozzle from lower unit lube container, then remove top vent plug, pump oil into lower unit until it comes out the vent opening...install vent plug...then remove pump nozzle and reinstall drain plug. Pretty much the same...

    1973 ISLANDER REFIT

    I used an aluminum 25 gallon square tank, installed inside a box that created the passenger seat. Made same box on drivers side but used as storage. At planning speed ( 22 mph) I had a 100 plus mile cruising range.

    If running right and right prop ut should move you along at a decent pace. Your not gonna ski or pull a tube but slow cruising speed should work ok. I had a 22' cuddy cabin and had a 9.9 kicker motor on the back. With a low pitch prop I could reach almost 12 mph in calm conditions.. Your 40...

    If you do decide to cut it up....by all means use a good quality resperator, fiberglass particles are NOT good in any way !! Serious lung issues will develope !! Hope you are able to sell/ give it away...
