Wow sounds like it's stuck bad. (like you needed to hear that)

Here is a link where a guy cut a window in the mid section in order to access the drive shaft. I would only recommend such a radical approach to be done by a competent weldor. http://forums.iboats.com/showthread.php?t=365676

Sorry to hear that your motor is being so "difficult" to say the least.:( Let us know what you decide to do.

I did something like that today. Since it was quite different than trying to take it off the "normal" way, I posted a new thread with some pics. All I ended up cutting was a 1.5" slice in the front of the housing to cut the shaft(actually, I also have a 1.5" diameter hole on the side of it because I wasn't exactly sure where the driveshaft was...used for locating the shaft). I didn't realize it was so far to the front of the casing.

I read that whole thread and I am intrigued with the puller idea. If the slide hammer doesn't cut it, I am going to make a puller(similar to a flywheel puller) and weld it to the shaft. I can use a 1/4 in plate steel or larger angle iron and weld some nuts for threads to run onto the crankcase(maybe make a steel plate to press on that lower seal plate so I don't mess up the aluminum). It is nice to have options!

Still working on pulling the shaft out of the crank, but started on the lower unit since I have to replace the driveshaft. I just got the manual, so I have been working on my own "Special" tools. Here is how I pulled the outside prop bearing and housing. I used my rototiller arm and two 5/16" thread stock pieces(cost $3 total). Next item is the deep snap ring pliers. I might have to spring for that. Mine won't make it into the tube.

Right now, the plan for the powerhead is using a "porta-power" and push on the outer spline of the crankshaft(using a sleeve) and against a heavy washer or cylinder that I weld on to the driveshaft piece. The slide hammer is having no effect and I don't want to work it too hard for fear of damaging the crank or bearings.

The shaft is out! We put some heat on the crank end of the spline and it tapped out with the slide hammer. It was a lot less work that I thought it would be. Forgot the camera so I don't have pictures of the shaft. It was rusty, but also had some tarry junk on it that I think kept it on the shaft. The heat that dad put on it with a torch was just enough to release the hold that stuff had on the shaft. It will take some cleaning on the inside of the crank, but finally, assembly may begin.

I also snapped a pic of the snap ring pliers that I got for taking off the rings in the lower unit. It barely did the job, but at least I did it at home instead of driving to the dealership. Plus, I have a heavy duty snap ring pliers out of the deal.
