i dont believe the motor will even crank if the neutral safety switch was the problem.

right, neutral safety switch shuts down the start circuit. It's going to start. If it doesn't, I'll haul it off for you for free. If you'll just crate it up and pay the shipping to my house....... ;)

I made a mistake above...I said "Once the switch is closed (lanyard pulled out), you only get voltage for the time it takes..." but that was wrong -- there would be current flowing there, but voltage doesn't flow. The voltage reading across the closed switch terminals would be zero (or more accurately, it would be equal to the voltage drop across the switch, should be very very small).

If it were disconnected from the switch (or if the switch were open), you'd read a voltage there as long as the flywheel's spinning at least 250-300 RPM.

That's the theory anyway, but then I have no formal training in any kind of electricality.

bktheking -- you need a DVA to accurately measure the powerpack output voltage, but it's at least 150 volts peak at cranking; I'm pretty sure you'll get some kind of reading when you check it with your meter.

Actually, it's stated that the voltage can be upwards of 300V on that M terminal coming from the powerpack, that's why the M terminal is raised on the ignition switch, to prevent arching because of the high voltage.

Maybe you don't need a DVA to read 300V???

update. i took the black/yellow wire off in the control box and still nothing. the only black/yellow wire i found going to the power pack is looped in a plug with two brown wires. do i unplug all of them? i really dont want to cut the black/yellow wire from the plug. im still waiting for the repacement kill switch and i thought that maybee the black/yellow wire mite be grounded somewhere between the control box and motor.

the brown wires feed voltage to the powerpack.

The pins come out of the connector -- push the black/yellow pin out & plug it back in.

you need an extraction & insertion tool, like these:

except I wouldn't spend $90 on it. You probably have something on hand that will do the job, or can find a suitable tool at an electronics or car parts store. just take care not to mangle the rubber connector.

alternatively, unplug it and jumper the other 2 pins...be advised of the high voltage there; your jumpers must be well shielded.

Well after alot of testing with the multimeter and use of the sugestions here i found that the stator was the problem all along. It runs but i think it will take some time before i can fully trust it again. But hey whatever im just happy i can get on the water before September. thanx to all of you that replied and helped out in this frustrating situation.
