1989 Mariner 75 hp .. stripped bolt delema turned to snapped bolt headache

I am attempting to clear out some silt that was sucked up and apparently clogged the water passage, i've just replaced the impeller and its all clean and clear down there.<br />Removing the bolts to get at the t/stat were all easy, except for one that the head is rounded off :( <br />What is the best method of getting that sucker out, i presently do not have access to the use of heat if that is an option, is there another method?

Sears now sells a set of what can best be described as the opposite of an "Easy Out". It looks like a socket, but it has sharp tapered ridges in it that grab the bolt head. They aren't cheap but if thats the only option, they are worth it. Don't know the trade-name however.

can you get on it with a pair of vice grips? I would spray around the head with a good penetrating lubricant and let it set for a while. Tap it straight on with a hammer a couple of times before you get on it to start taking it loose.

Something like Deep Creep by sea foam, or PB Blaster is designed to "pull" itself into the threads. It certainly couldn't hurt to let it soak while you wait for the new tool.

I've been trying to find some replacement bolts for the t/stat cover, i found the part # in the parts section of my manufacturers repair manual #10-40111-35 but the Mercury parts express site does not recognise it.<br />I also tried here at the iboats site and was unsuccessful, though i was able to order the thermostat kit which includes the t/stat cover gasket.<br />Where can i locate some of those t/stat cover bolts?

Take one of the good bolts, it should have a grade number or hash marks on the head. Get one of the same grade, length, thread count, size, etc. You should be able to locate one fairly easily.

Well, after 6 days of soaking the bolt with penetrating oil, it still was not budging, i then tried the "craftsman bolt-out" and at about 6# of pressure the bolt head just snapped off :( <br /><br />Would a Dremel tool be adequate to drill the rest of the bolt out?

That sucks. It would explain why it was rounded off in the first place. Is there any of the bolt left protruding, that you might be able to weld a nut on? <br /><br />I'm hesitant to open up my exhaust covers for fear of running into the exact same thing. Corrosion is a beach.

I just went thru this with a Honda lower unit bolt which was cross threaed from the factory.<br />Buy 2-3 different sizes of "COBALT" drill bits, start with the smallest, working up. You really need to be centered on the bolt. Keep using the PB Blaster and increasing the size of bit. You might luck out w/an easy out, but ?, finally got close enough to the female threads and was able to use a very small center punch to peck the male threads loose and remove with needle nose pliers. Time consuming though. I was to the point of thinking that I was going to have to use a "Heli-coil", but managed to get a new bolt to rethread into the hole.

The first thing I would try would be drilling the center of the bolt. It is going to take a long time, and probably a couple of drill bits as that is most likely a hardened bolt. You will want to use titanium bits as standard steel bits will just wear out. Keep using the penetrating oil on the bolt. Once you have drilled sufficiently into the bolt, use an ez-out and hopefully the bolt will come out on its own. If that doesn't work, you may have to drill the bolt out to just inside the threads. You can then use a tap of the proper thread size to clean out the bolt hole. This is not a speedy process, use penetrating oil the whole time. Take your time and be patient. Good luck!

"<br /><br />AMD,<br />Nothing protruding, but i can see the part that is stuck in there clearly.<br /><br />gss036,<br />I have a set of lefthand titanium drill bits, i am thinking that i will be able to extract the bolt with those, though i can't remember what sizes they were, i have to look for them, my garage is in one hell of a mess.

You can buy left hand drill bits. Using those with your drill in reverse begin with a small bit and work up. As you approach the bolt size, sometimes the bolt comes loose and screws out.

It took me five darn hours to drill most of that bolt out, i was lucky not to snap the EZ-out.<br />there is about a quarter of an inch that remained in the block. <br />Anyway, i ended up retapping the threads and cutting a quarter of an inch off another bolt to fit. <br />I'm now waiting for the new t/stat and poppet valve assembly to arrive.
