Long story short, my father in law recently purchased a 1991 Bayliner Capri w/ a Force 120. We've been having some issues with taking a while to start but were planning on working that out later on. We wanted to drop it in the water since we recently installed the prop and before putting time and money into it we wanted to see how it ran.

Out of water it seemed to run fine on muffs. We rebuilt the water pump. The impeller had lost a tooth and wasnt pumping water. After the replacement we had water flowing out of the holes and everything was good.

Fast forward to yesterday and we put it in the water. We started it up at the ramp and had water flowing and everything looking good. We ran at no wake speed for a little and all seemed well. He gave it a little throttle and speed picked up but it seemed bogged down so he reduced throttle and we kept running at a slow speed. Finally, the motor cut out and an enormous amount of smoke was pouring out of it. We got a tow back to the ramp and pulled it out of the water.

We took a look at the motor and noticed a couple issues.

1.) There was melted plastic coming out of the water release holes. Upon further inspection it turned out to be what lookes to be the boot spacer/spring holder just inside the holes. I'm guessing we overheated for some reason and it melted.

2.) There is a metal wire (coat hanger thickness) inside the motor where the boot attached. It has a hard plastic coating that had partially melted off.

When the engine runs it rattles pretty bad. I'm assuming its that metal wire piece making the noise. We are unfamiliar with this engine and I haven't had the time to dig into it very hard.

What is that metal wire piece? I can't find a good exploded view of this motor to find out. I've got a good feeling that engine has taken it's last voyage but maybe it's not as bad as i had thought. Made for a pretty crappy day. Especially being it's maiden voyage.

I guess I might as well ask another question. What's a good replacement for the Force 120?

Profile? Salt or fresh water use? Fill out the profile, you might be close to someone who can help.
These motors should start within a few seconds of trying to start.
Do a compression/spark test.
Check the choke/primer to see if it's working.
Clean the carbs and rebuild the fuel pump.
Ethanol is messing with older hoses and plastic.Replace all the hoses and the squeezie.

The rubber boot/wire are the relief port spring and spring cover.Still available.
If you melted the boot you probably didn"t get all the old impeller pieces of the old impeller out.
Or didn't get it together right.
Take the pump apart and inspect the housing and impeller.
Post pics of anything you find. boats.net has good parts diagrams.J

Salt water.

I'll be sure to check all that stuff. Good call on the impeller debris clogging the system. I'll have to check. We didn't have time to drop the bottom end and dig into it. It was dark and late. He is going to take it to a boat mechanic at some point this week. Hopefully they can point us in the direction of the problem. In the mean time though I'll check the things you mentioned. Thanks.

Didn't have time to get into it today. Plus it was raining. I've been looking over some schematics and can't see anything resembling what was inside the exhaust port. I could just be missing it though. It seems like a linkage of some sort. Either way when I get to it I'll try and snap some shots of what we have. Hopefully, it's a matter of a few parts being replaced.

Re: 1991 Bayliner Capri Force 120

I have a 91 Bayliner Capri with a 120 hp force engine....

I also have the rattling noise in the engine. And also..it will not idle in nuetral without shutting off. Sometimes it will run 30mph then at times it will run 40 mph. At the moment...it turns over but wont start. Any Ideas or suggestions??

The heavy gauge coil that melted is a part of the idle exhaust vent boot which are commonly referred to as "nostrils". This idle vent exhaust provides a less backpressured exhaust when the engine is idling and not moving in the water or moving very slow in the water because the exhaust snout is submerged and have to fight back pressure from the water.

The engine overheated so you need to check the water impeller is still working (with muffs should be ok). Do a compression check to make sure the damage was only with the idle exhaust vent boot and not the powerhead. The idle exhaust boot is easily replaceable and cheap. The question is if the power head is still good. Also if the impeller seems to be fine, check the thermostat, it could be jammed from debris from the old impeller.
