1995 120 Force -- What is my Starter Issue? PLEASE Help!!

Ok, so I recently bought a 1995 24ft Playcraft Pontoon with a 120 Force motor and I absolutely LOVE everything about it, with the exception of the fact that EVERY time I have taken it to the lake the same thing happens.....I end up getting towed in. I took the boat to the lake the first two times and it started great, I would run around the lake for about an hour to an hour and a half and then turn the motor off and fish for a while, or have some lunch and when I try to start it again it doesn't start it just sounds like the battery is dead (the starter pinion or bendix as some call it had been stuck in the flywheel the entire time.) So I twist it back down and try it again and it engages but doesn't have the strength to turn the engine over. I felt the starter and it was HOT and my buddy said he saw a little smoke come out of the starter (we had already had the cowling off). I pulled out the volt meter and checked the batteries and they were reading fully charged (avg 12.6 volts). I read some of the threads on this wonderful forum and saw some advice and did what it said, I sprayed some WD-40 on the shaft of the starter to allow the pinion (bendix) to disengage properly. This did not work, this last weekend I took the boat out again hoping it would work and it wouldn't even start, the starter would engage but would not turn the motor over. So I fished off the bank and was seriously disappointed. I have read just about every thread on this site regarding similar issues and it seems to be an epidemic of starter issues just like mine on these motors. I have removed the plugs to see if it was hydro-locked and turned the motor by hand and it didn't displace any water out of the cylinders, so it isn't hydro-locked. PLEASE give me some advice on what the issue is, and how to fix it......My family and I are dying to get it in the water and know that it will start when we need it to.

Disconnect the starter and dismount and disassemble. Clean it thoroughly and try again. If the problem persists, replace the starter.

You have a short somewhere. Thats why it's heating up so hot and you're not getting full power. You see where the positive cable from the starter solenoid runs to the starter? See if anything has dropped down and is touching that area. Check the terminal itself. If you touch one end of an ohmmeter to the terminal and the other to the ground, you should have infinite (or near infinite) resistance. If not, you have a short.

Got beat to it: check the cables (main batt.) from one end to the other. Could be a bad end. These need attention too, but often get overlooked and are cheap and easy to relace if need be.

IF it turns out to be a bad starter, just as cheap and much quicker to replace it than to rebuild it, imho.

Do a compression test first.Post your results.
Remove the plugs.
Use a jump box at the solenoid or ground out the plugs if you use the key!!
Then if the comp is good,rebuild the starter.
Make sure the connections are all tight, even the ground under the starter.
Make sure the cable from the battery is good.No soft or buldging places in the lead.

If you buy a new starter for $60.00 on E bay your getting what you pay for,i found out the hard way.

No need to get towed due to a starter or battery problem. If the flywheel is in an accessable position simply rope start the engine with the key on and control handle in cold start/ fast idle position. If necessary, have the choke held closed with the key. These engines have an ignition system that is self energising and will even run without a battery, although this is not recommended because it will cause igniton and /or charging damage. SO: always leave the battery connected unless the pos and neg cables are heating.

Try this a couple of times when you don't need to: Like a fire drill, practice so it comes naturally.

The very reason I always have that little short rope in my tool bag! And yes, it works very easily especially with already a hot or warm engine.

Well, I woke up this morning and went out to work on my car and fixed that issue quickly, then I decided to work on the boat, determined that I could find the issue and hoping that it wouldn't be too costly of a repair. I also had my buddy with me who just so happens to be an Aircraft Electrician (that may sound impressive, but the boat doesn't fly so he seemed perplexed by my electrical issue). The first thing that I did was remove the starter and tear it apart and I immediately saw the problem. When I opened the case of the starter one of the brushes had fallen out, it was one of the ones that are connected to the (+) post from the solenoid. The wire had broken right where it connected to the post. I repaired it with a wire connector that I had. I reinstalled the starter on the boat and it fired right up when I turned the key, so I took it out to the lake with the family and my buddy's family and it started right up at the lake every time I needed it to. The bad part is that I had it in the water about 5 minutes before it started dumping rain on me, so I ran around for a few minutes when the rain lightened up a bit. Then it started lightening so I loaded it back up on the trailer and brought it home, but over all it was a great success because it didn't have to be towed in and started everytime on the first try. Unfortunately I didn't get to read any of the posts that you guys put on here until after I got back from the lake, but they are appreciated all the same.
