That's no big deal. You can braze it or take it to a shop and get it brazed for cheap since you've got all the guts out of it. Or, I believe I may have a 1960 5.5hp lower unit housing you can have if it will fit. Don't worry, that's no biggy. If you were in the vicinity I would braze it for you. However, I'm sorry you had to learn the "hammers and aluminum don't mix" rule. I've done similar stuff before, so don't think you're the first!:D That does stink---when I saw your post I was hoping for a picture-----but not that kind of picture....:(

The pics are a tad fuzzy and close up but it looks like it's just in the exhaust housing... If so, not much to worry about... it'll just run louder as the exhaust will spit out that hole... If that's where it looks like it is. If so jb weld will probably do it... And as JBJ said, the lower LU housings are not that hard to come by, you just want to make sure the bushing inside is good... as it's not replaceable...

Man, you musta really whacked that thing with the hammer! Try a rubber hammer next time :)

Yeah, we all do stuff like that...don't ask about my various adventures. But you're in Tejas, so find a welder and have him braze it over. Probaby cost you less than $20 or a pack of tasty adult beverages. No biggy, as the others have said. Keep moving forward and don't sweat it.

Praisnm, There is a maintenance guy at work that does some welding. He lives in Ofallon. I don't know if he does aluminium, but I will ask him tomorrow. He is an avid boater so he might be willing to help you out with a side job. He would give you a fair price, might even do it for a couple cases of beer. If not there is a place on Page a couple of miles east of Westport that advertises no job too small. Might be an option as well. I will see what I can find out.

here is the latest info...

i put some jb weld on it...seems to hold pretty good...i put tape on the inside so that it doesn't just drip all over...and to give it smooth surface on the inside...it is kinda bulged out on the outside...but the way i figure is...it is more to have to break through...lol. so after it hardened...i went to putting it all back together...got it all back together...and realized...i forgot to put an o ring on the drive shaft...and a rubber washer and stuff at the top of the drive shaft...that is the o ring i forgot too...was at the top...so i have to take the power head back off and slide the stuff on in the correct order...and then it should be ready to push my little boat along....and i didn't realize how big that motor is...it makes my boat look small.

STL....u know anyone in ofallon mo with a outboard motor cart...and a trashcan? i want to try the motor out tonight...give me a call

here is the latest update...brought the motor to fred's house on saturday...after quite a while..we figured out that my carb rebuild job pretty much sucked. luckily he had a carb that woudl fit mine..we put it on there...and she fired right up and kept running...so i brought it out by cuivre island in the slew..and hit to the water...i got my 12ft jon boat to go a max of 3.2mph haha. needless to say...the carb really needs to be adjusted. fred it looking at my carb to see what is going on...once he lookes into it...then we will take it from there. we plan to go to a lake and get everything set on it. yet another task is going to be in the very very very near future..my adapter definately has bad o rings....it was shooting out gas when i unplugged it...the gas part is getting caught on the o-ring..and not sealing...so i had my tank in the garage all night...and it definately leaked out a little, and made my garage reek. so needless to say..the wife was not happy about that...so i put the tank outside. the good news is that my boat floats with the new transom, and all those bolts through it. i will keep you all posted, and i will put some pics up when it is done :)

alright fellas we got the thing running! the packing nuts needed to be tightened a little more so that no air got in. i still need to clean the jets on the top to make sure it is clear...and there has been some rubber o ring chunks going into the filter bowl...and then sucked up into the carb because i have to get a filter. once turkey season is over...i will take that carb apart..and get that thing super clean. i do have a video on the phone, but i have not been on the computer at home to take it off the phone.

Thank all of you for the help...i hope that i can pass on some knowledge of the motor to someone else. Special thanks to fred for taking the time...(several times) to let me bring it over and to help work on it...it is clear that this is his passion. anyone that will work on some stranger's motor...getting your arms all dirty and nasty...and even gave several parts to me that he had laying around. not only that...he was trusting enough to let me use his perfectly good caburator on my motor. i will get pics of the motor...the boat....and the video up asap!
