How would you check it for warp. Set it on a flat surface?

You can do that to start. Take it to a mechanic who has a drum caliper and check the ID for roundness.

Well I laid it on a flat surface and pressed down around the circumference and it rocked slightly across one plane.

Prob. warped, check compression and everthing else to see if worth putting money into. Bet you can find that flywheel if need be. Somebody prob. hit it trying to get it off.

Improper puller may have been used to remove the flywheel (outside grip type) B/4 you got the motor. I have a 25 hp evinrude the previous owner pulled the flywheel on and I can see a wobble when it rotates, I may have a bent crank also.

I-ve seen a lot of motors where the magnets hit the coils, most of them worse than yours. Seing your great photos, there is no photo af the coil end where the magnets hit. There is always visible damage to the coil end, when that happens. Either you did not take picture of that, too long forward, or the pictured damage happened when an other set of coils were on. Are you sure the sound doesnt occur because the filt at the breakers isnt lubricated ?? I would recheck again that none of the coil ends are to far out over the posts. If the flywheel should rub against one of the posts, it will remove the material in short time. I have seen some that banged pretty hard on the coils, I pulled the coils a little back, and they ran for years after. An experienced dealer, who has been long in business, will have an ignition ring, to place the coils right, when installing.

Ok so what about the small play at the crank? Like I said before the amount of slop if I were to measure would prob only be about 1/64th or less of an inch. Is that too much play?

Lots of the older motors have that too. You can see on the magnets, which end has rubbet the magnets. Move that one slightly back, put it together and run it, would be my advise.
