I have a 1967 9.5 johnson that I have been working the kinks out of, and I broke a screw removing the impeller housing. I tried to drill it out and tap, but bunged it up pretty good. Am I ok in using three screws to reinstall?

No promises, but try some sealant and give it a whirl, if it works, you got lucky. We have a guy here who takes them out for $25.00, he has an EDM machine, but rarely uses it, he can work miracles on busted and frozen fasteners.
You can check your local listings for broken tap and die removal services, most areas will have someone who offers this.

I have a 3hp that had a mangled, half broken out hole. I just cleaned it up, JB Welded the hole and boss area, flattened everything out, tapped a new hole, and put the housing back on with sealant. It has worked just fine for years. There isn't much force on those little screws....

X 2 except I usually used Gray Marine-Tex.

Whoever put this thing together last used a brass screw, which seized up inside the aluminum, and was pretty easy to twist off.

For what it is worth, I just noticed that the impeller housing on my 1958 18hp was made with 3 screws. Hmmm...

I would think a brass screw would be even easier to extract.

Dockrat, have you considered a helicoil? Have a look at the end of my 18 HP rebuild thread (p.3 maybe?) I broke off a bolt on my exhaust port; made up a steel plate to use as a drill guide (temporarily bolted to the 'good' holes; worked well. I would use this method again...

For what it is worth, I have had some really badly seized stainless screws and bolts in aluminum castings give me BIG headaches. WD-40, Liquid Wrench, PB Blaster, penetrating oil...all were pretty much not doing the trick, even after days of soaking. I had the brass float valve seat on my CD-11 carb give me hell too, it was seized and would only move a 1/4 turn. I finally got lucky and out of desperation I grabbed a can of Aluma-tap tapping fluid, especially made for tapping threads in aluminum. Guess what? One application and Presto! out came that tough little bugger. Since then, I have used it, on numerouse stuck water pump cover bolts with success, the stuff is magic. I have been told that ATF does the same with aluminum but have not tried it. There is also a special tapping fluid for stainless steel, made by Tap-O Matic, and I have used it as well on seized stainless fasteners; it works where notheing else will.

I ended up making a drill guide out of a piece of hardwood, and filled the messed up part of the hole with devcon titanium epoxy. I think between the two, it helped keep the drill from tracking off, and the hole was drilled out and helicoiled.

Fingers crossed on the rest of the rebuild.....
