I bought a new boat with a '94 Merc Classic 40HP oil injected outboard a few months ago. I've had a large number of issues since then and can't find the problem!

-When I bought it, it cranked then almost starts, but cuts off quickly (under 1 second, some smoke is created and it sounds like it's going to start, but dies right away). Carbs are dripping with fuel, not sure if this is normal.

-I brought it to a shop and we hooked it to a spark tester. There seemed to be no spark, so I ordered a new stator for it.

-When the stator arrived, I started installing it only to find the engine had somehow got water into it. There was rust in the cylinders, and it looked like the water came in with the fuel.

-I flushed the fuel tank (fuel may have been contaminated), replaced connecting rods, piston rings, spark plugs, all gaskets, and cleaned the cylinder walls and crankshaft, along with the new stator. I also added a fuel-water separator.

-Afterwards, the same issue is still present as at the beginning. It will crank and almost start but immediately die. Then it will not even almost start at all for a few hours, there is fuel dripping from the carbs. The spark plugs appear to be wet, and there must be spark at some point because it fires for a fraction of a second and makes smoke.

I'm completely lost at this point! Any help is appreciated!

Well the same thing happened on my 40 except mine cought fire when it back fired. What fixed it was a major carb rebuild. Replace every thing you can. you can buy the parts from boats cheap. Taking a can of carb cleaner and trying to clean carbs doesn't work any more with the gas we have today. You need yamaha carb dip let the carbs sit in there for about 24 to 48 hour. When you pull them out you will see junk floating on top. Also replace all your full lines. Mine runs like a champ now.
