I kind of got lost in all the above. I'm glad to see that a few people thought cutting up the housing like that was OK; it might make for interesting boating in the future and allow for some quick talking if you ever try to sell this thing (edit - sorry - I mean fine motor).

Regarding the "stat," whether or not it opens properly should not affect the pumping of the water pump or the indicator stream. Unless I'm missing something here, which is entirely possible.

Disregard the whole stat thing, I should checked specifics on this year and model, it doesn't have one according to all the diagrams I've looked at. The 55hp has one but this thing doesn't. Even though the cut in the leg worked and you have now replaced the pump something obviously isn't working. As a test, humour me, duct tape those cuts and restest, make sure it's sealed tight, I'm wondering if those cuts are messing with the
pump, who knows, never dealt with a motor that won't pump with cuts in it.

My 2 cents for what its worth,

First question when you burned the impeller and you replace it did you observe if parts melted off of it?
If yes I can guarantee you pieces of it is stuck up in the water way in the block. Pulling the heads will be your next step assuming the the answer to the impeller is YES.
If not check the water way BEFORE the pump make sure the screen or something is not wedge in there restricting the water.
You may want to even if its temporary install a water PRESSURE gauge and observe it , Driveway on muffs, on lake etc ...

Pull the heads off only you will find the parts of the impeller or something in there restricting the water flow

Have you tried a new water pump kit?

if it runs fine with hose hooked up to the copper water line then your problem is with the pump. did you spin the drive shaft clockwise to get the pump housing over the impeller???

Wow smells like something got hot! Melted plastic, etc.

Lower rubber grommet, and upper rubber grommet on the top end of the water tube probably crystallized. If the motor overheated bad enough, the water deflectors have probably crystallized also.

Nice window cut on the leg!

Something you can do is get a drill and hook it up with a Gator Grip universal socket to the driveshaft and spin it with the muffs on or in a container and see if any water comes out. I did it this way to test out my water pump and it worked well. This way you can start checking stuff off your list if thats not it..

I did it with one of these sockets below.. got to becareful not to mess up the drive shaft splines tho..

Use an ange grinder and grind a mark in the driveshaft ( still plenty strong ) Mark must be out of water pump, seal and bearing area. Put a wise grip in mark on driveshaft, as tight as you can. Unscrew une of the end muffs from the waterpipe and it will pull the shaft out of the cranckshaft. Worked for me two times.

This worked great for me! Thanks for posting this tip. I've been trying to remove a stuck driveshaft from a 1978 70HP parts motor I have. I need the crankshaft to fix my 1977. Since I couldn't separate the lower unit, I ended up cutting through the exhaust housing and the drive shaft with a sawsall. I removed the crank from the power head and was ready to do the slide hammer thing with a bar bell weight, but couldn't figure out a good way to hold things while I hammered. After seeing this tip, I used a 6 inch piece of 1 inch water pipe with a coupling on one end and a cap with a 3/4 inch hole drilled in the other end. The coupling cleared the lower seal surface on the crank and allowed me to get the force onto the inner race of the lower ball bearing. I really don't like hammering on expensive parts and this really did the trick for me. It's important that you grind a notch in the driveshaft the width of your vicegrips so that the vicegrips cannot be forced down the shaft.

All great ideas, Don't forget you can use a pipe clamp from the local hardware store clamp it to the shaft the use the vise grip..Is an old trick to use when you need to hammer a shaft out ..

Something like this?

I can't believe that would hold well enough, would it?
