I just got done digging the foam out of the hull of a 1987 Starcraft Islander 221. I plan on replacing it with a 2 part, 2 lb. density pour in foam. Unless there is a good reason to use a 6 lb. density. Due to the price of the foam I am thinking about packing the voids with large pieces of the old foam. laying the new deck down. Then pouring the liquid through drilled holes into the same packed voids. I think this will cut the amount of product in half. Any thoughts will be appreciated.

I would recommend against re-using old foam. you would make lots of pockets that would trap water.

No need to use anything over 2" foam
