I also have the Volvo Penta 3.0GS in my '97 Four Winns. I have blown the large hose between the circulating pump and thermostat housing 4 times during the last 8 years. The Four Winns shop was never able to figure it out and said there shouldn't be any pressure in that hose. The hose is rock hard at high rpm's until the engine reaches 160F, and then it gets a little softer, but still too hard. Eventually it just splits as others have described.
I got frustrated and decided to learn everything I could about how the engine circulates water. I have the OMC/VP manuals and I have taken everything apart multiple times, but there is no blockage. I have a brand new manifold and I have removed the riser 3 times, but it's not blocked.
This weekend I removed the circulating pump and thermostat housing (again) and ran the engine for less than a minute (since it has no water to cool it) to check for pressure coming from the block or head.. there was no puffing of air from either opening.
I am becoming convinced that either A) the seawater pump is just putting too much water in the t-stat housing, or B) there is significant exhaust pressure getting back into the t-stat housing.
The Four Winns dealer installed a restrictor in the seawater inlet line about 8 years ago because they said the "3.0 is getting too much water", but they have since gone out of business so I can't quizz them about this.
I continue to use the boat relatively trouble-free by carrying two spare hoses and a tool kit for peace of mind.
I'll appreciate feedback from anyone else with the same problem.
