Well I've bitten the bullet. After a final adjustment made by the local marina, one of the two shifter cables has severed going to the lower unit it. I know this, because I was able to lightly pull it all the way out, at which point it arced on a solenoid or two before I got things under control.
After a few weeks of sticker shock, I swallowed the 700+ cost for a new shifter cable. Quotes ranged from 5-6 hours to replace the cable at almost 100 an hour. Again, just insane. So, I've taken it on myself. I've removed the sterndrive, upper gearbox, swivel, exhaust housing and lower unit. Removed the pinion/pulley assembly and the old cable. Even made the special tool, and removed the drive pinion so the drive pulley could be removed. However attempting to remove the idler pulley shear the pin flush with the housing. Not even wanted to know what one of those cost, I cut into the top of the housing with a die-grinder, scalping out the top part of the pulley just enough to pass the puck of the new cable through it, and then jb welded it back together so that the pulley would not bind, and wouldn't leak.
Now I'm back to assembly phase. Can't make out what the manual is trying to tell me. It mentions a certain length of cable to the pulley before installing back onto the rack of the lower unit. Which end of the cable is this for? I'm assuming converter side, however the 4 7/8th's is the shortest my cable will go, and it calls for it to be sucked in when pushing down on the housing. I'm read a couple of other threads, but no one seems to have an answer. Also, the manual doesn't list what gear the unit is suppose to be in during assembly? I'm assuming full down/reverse, since downward pressure is nessicary to install the pinion assembly? Thoughts?
