Broken Anti-Cavitation Plate

I have a '93 Merc 25hp with a boo-boo. A 3"x4" corner is broken off the back of the anti-cavitation plate. Including part of the trim tab support.

Options:

1) buy a new lower unit housing: I don't think so....I'm too cheap.

2) Try to cut a new corner out of aluminum plate and have someone weld it on. Probably not be able to machine out curvature for the trim tab so the tab would have to be notched to fit.

3) Cut a mild "hydro-foil" out of aluminum plate and bolt it on top of the anti-cav plate. I'm leaning towards this. Perhaps stay within curve at front then gradually extend out an inch towards the back. Don't want to catch weeds on it.

Any one have ideas or comments?

BTW - this is on an 18' flat bottom jon used mostly in knee deep water.

Like Laddies said prop shops do that with the equipment they have to repair alum props. James Propeller Service in the Dallas, TX. metroplex has been doing that for years.

I had a chunk broken off of mine and believe it or not I moulded some marine epoxy and stuck it on. It shows no signs of coming off after several hours of running. The best fix is to weld another piece in to fit and fill in any cracks with the putty.

Another alternative, find a busted gearcase which has the portion intact that you need. Most likely you'll find one with a broken-off skeg or cracked 'bullet' section, this is more common damage done to these than what happened to yours.

Make a clean cut on the donor gearcase, slightly larger than the damaged portion of your gearcase. Trim/fit the donor piece to your gearcase.

Then all you'd have to do is grind all the welds smooth, paint and you'll have a 'normal' appearing gearcase.

If you do a good job of fitting, any competent aluminum welder should be able to weld it up nicely for you.

Grafting an original piece onto the gearcase is much simpler than trying to make new pieces to fit.
