Cant get a screw out

Im trying to change the lower unit oil in my little 1979 Mercury 4.5HP. The vent screw is fairly small. Someone had painted the motor and now the vent screw is stuck in there fast, and I cant get it out. It's starting to strip and the screwdriver wont grab. I figured I better stop trying and get some advice before I wrecked it completely. Anyone have any advice?

I just went through this myself. I finally took a 1/2" flat blade wood drill bit, ground off the point and cutting edge until I had a straight edge, ground the sides to thin the blade just enough for a tight fit in the screw plug. I tapped it in solid with a hammer, then used a cresent wrench to turn the bit while I push in hard to keep the bit in the plug.

Worked like a champ, cost me nothing but a half inch drill bit.

heat it up a little, then spray penetrating oil, the heat will pull the oil in, Jason

Mark, Try a hand impact driver. They work very well. Heat can destroy your seals, so use it sparingly, if you need to.

I agree that heat is not a good idea. Not only because of potential damage the o-ring on the plug and nearby seals, but heat can easily loosen or blister the paint and cause the development of corrosion under the paint as well.

The reason I suggested a ground down drill bit above (assuming your plug is a slot rather than Phillips, is that you need a tight and wide fit to avoid further damage to the slot. Slot damage is usually caused by screwdrivers not wide enough to do the job properly. Using a flat blade drill bit and grinding it to tightly fit a stubborn vent plug will provide you with the best chance of rotating that plug loose without further damage.

If you do not want to make such a tool, the impact driver would be the next best choice, but because the blade is a loose fit and most likely is smaller than the width of the slot, there is still significant risk in deforming the plug further.

Whatever you do, good luck. But remember, you only get one good chance. Once you fatally damage the slot, you have to drill it out and reverse tap it. That brings up a host of new potential problems, ie. filings.

If the slot is buggered up you may be able to take a center punch with a sharp point on it and tap the vent screw out. It has worked for me in the pasted. I would let it soak with pb buster for a while before you give it a try.
