Originally I was just going to replace the plywood transom on my boat, as I started taking it apart, I realized everything was rotted, and some mice had been living under my floor. I gutted the whole boat. My plan is to redo the interior of the boat, I am fine with what the exterior looks like, and I rebuilt my 1980 mercury 80hp a few years ago. Here are some pics of my progress.

Also, I am not the original owner, I bought it about 7 years ago. I am pretty sure it is the original transom and floor I removed, and 3 things surprised me. I found a lot of what I think are mandrels from blind rivets. I found one underneath the pour in foam, and it corroded the aluminum in that area, I also found some mandrels down inside the knee brace of the boat, about 5 of them corroded together into one piece. It also appears the the screws used to attach the splash well were not stainless, you can see in my pic that the screws rusted down to just being pins. It also appears that the transom I took out was just 2 pieces of raw 3/4 ply, not sealed in anyway, and not even glued to each other.

I made my new transom. 2 pieces of 3/4 marine ply glued with tite bond III, holes drilled over sized and filled with epoxy peanut butter, and all sides covered with marine epoxy.

Im not sure how many different motors have been mounted to my boat, but the aluminum looks like Swiss cheese. My plan is to attach a .2 aluminum plate on the back and use marine tex and thru bolts to secure it. I thought of using 5200, but 5200 does not list aluminum use on its instructions.

I’m glad I over size drilled the thru holes and filled them with epoxy peanut butter, when I drilled the holes for the thru fasteners, only epoxy dust and chips came out, no wood, which I hope protects the wood from water intrusion even more.
I made a video talking about some of the steps I went thru so far, it may help some other members if they are replacing a transom on an aluminum boat. Mostly it’s really bad camera work and me mumbling for 13 minutes about products I used and steps I took.

getting ready do do the same on my 1987, Blue Fin S170. your post is a wealth of knowledge. Thanks for all the great INFO & photos
