Just got done changing thermostats in my '91 v4 crossflow 115 johnson. wow what a task. bottom line is you either have to remove the bottom 2 cowling peices (which is hard becasue the power head mounts through it) or do what i did and bite the bullet and cut a peice out. even with cutting out a housing sized hole the job was difficult. So my suggestion is dont waste you time trying to do it without cutting the hole because there isnt enough clearance to get the screws out let alone the housing.

you must be talking about a bubble back. i've heard of people using a hole saw, and drilling holes in the lower cowl, to access the tstat. the use one of those snap in rubber plugs.

i dont think two holes would work, you need one big rectangle taken out and its still hard. i now have to fashion a cover. there isnt enough clearance for the housing to clear between the "bubble back" and the cowl. nightmare for what would seem like a small task.

I have twin 1988 1.6L crossflow bubblebacks and the t-stat cover can be removed without cutting holes in the pan or lifting the block. You do need to remove the fiberglass shroud just below the pan and loosen the pan bolts and drop the pan down a tad. The secret, if there is one, is to go at the lower two bolts for the t-stat cover from below - 7/16" box wrench I think.
