Did you try the prop on the shaft without the thrust washer to be sure you have indeed reamed enough of the splines out ?

Do not run it this way or you will destroy your LU.

If it will slip into the LU far enough without the thrust washer, then get some modeling clay and roll a ring and place it aroud the shaft where the thrust washer goes, place the prop on to the desired distance, remove the prop, measure the clay. That is the thickness you need for a thrust washer.

Jim, I did make sure I reamed out enough of the splines. I reamed out 1-1/4 inches aproximately. With the Johnson thrust washer that came with the prop, the merc prop is about 1/8" away from the lip of the gearcase. Close enought for a spare prop, for right now. I will address it further in the spring, as I am just trial running the boat now to get a feel for it. Winter is coming finally, so I need to pull it and winterize.
