What could cause a battery terminal wire to get so hot that it would melt in two? This happened after a new ignition switch was installed.

The switch was installed wrong or a short to ground was created while installing it.

All that ignition switch should be doing is passing the hot (+) 12 v side of the battery to the motor. Use a test meter and make sure it is doing that. Also, read up into the motor. If the starter is shorted or grounded it will cause your problem.

Please complete the description of the problem by telling us "why" you replaced the ignition switch!
