Few Questions on 92 Johnson 200HP Ocean Pro

I am not new to boats, but this is a new engine to me. I have not worked on this engine before, but it is a friends boat/engine and it needed some work as its sat for 2 years. This engine also was a TRUE salt water engine that was not flushed, as it sat in the water at the beach most of the time. So everything is much harder to work on, as bolts are breaking easy due to the corrosion, weakening due to the salt water time it has on it.


What I have done is Put a new Water Pump Kit in, the entire Pump, housing everything. Found a leaking seal behind the prop, so we had the Lower Unit Resealed as I did not have the tools to do this. I then rebuilt all 6 carbs on this engine and got everything so it was all ready to start.

We finally got a chance to start the engine up on the muffs, everything was looking good but it does not have much water flow. I am used to an Old Force 125 Outboard that had a bunch of water flow or my Chevy 305 I/O with Thru Hull Exhaust that will pump quite a bit of water out. This Johnson was sucking the water in, as it was not running out around the hose, but there was not much coming out the pee hole. He was in the boat, while I was watching the engine, and it was getting quite hot. So I made him cut the engine off. So we shut it down.

I then noticed the blocks were really hot to the touch, I am used to being able to touch them and it not burn or make you pull your hand away as soon as you touch it, but this was HOT. So I noticed there were 2 thermostat housings, so to test I pulled one of them out, and it looked prety rusted/corroded. So I put the plate back on to make it an open Flow system with no thermostat, then tried to get the other thermostat housing off, but broke the first bolt with little torque. So I let the owner take the other 3 bolts out and they all snapped also. So now I am stuck trying to remove these 4 corroded bolts from the Thermostat housing on the passenger side of the block.

Does this engine just run really hot or does it sound like there is a water Restriction somewhere? I am used to the water flowing pretty freely and not having much troulble being relieved from the block.

Clogged thermostats, water deflectors out of position in the head would probably be the source of overheating, did it overheat in the past?
Maybe it could use a salt removal treatment.

A machinist trick for corroded bolts, a quick touch with a mig gun is all it takes to burn out the corrosion in the threads, they usually come out by hand after that.

Can you tell me what the water deflectors are? I have pulled the thermostats and they surely could be clogged. I will drop them in a pan of boiling water to see if they end up opening.

The clymer manual he has on this engine does not tell you much at all about the cooling system.

My manual for my Mercruiser 5.0 I/O shows me complete diagrams and all, this is what I really wanted for this one, but can't find it anywhere.

clymer is the worse manual. replace the tstats, it is a salt water motor. also while the tstats are out, start motor on muffs, and run for a minute or two. just watch temp, and flush the system. deflectors are rubber and route the direction of the water, if it ran hot before they could be deteriorated, and out of place. you have to pull the cylinder heads to get to them. you really need the Johnson OEM manual for what you are doing.

Ok,
So last night I had another buddy come over to help me try to get the broken bolts out. Well we ended up getting 1 out and the others all snapped off. We finally gave up and pulled the head to take it to have the bolts extracted. Its a good thing we did, I think we found why it is not cooling right the heads are stuffed full of dried salt. So can you tell me where the Water Diverters would be? If they are down in the heads, we have one side off now, and will be pulling the other side pretty soon.

The cylinders were clean as a whistle with not a single sign of marring. You could even see the original marks from when the cylinders were honed.

water deflectors are actually located in the block right where the head mates up, you need a factory diagram to see where they should be located in their proper position.

You can still get those snapped bolts out easy with a mig.
Just build up a bead on the bolt then grab with pliers, they will be loose.
