If the repair is not structural, but just cosmetic, how thick can a layer of unfilled polyester resin be before it cracks or is too brittle? In other words, can you fill a 1/4" gap with resin and then coat over the top with a resin saturated mat?

Poly resin has no binders. It requires something in the mix to bind the molecules or it will get brittle and break. Cabosil, chopped milled fibers, CSM will provide the required binding elements. What is it that you are trying to accomplish? A fairing compound of Resin, Cabosil and Glass bubbles works well for non structural filling of gouges and deep scratches etc...
