Ill post some pictures for you in a second the casing didn't seen to be plastic more like metal the outside of it seemed brittle but the bottom is pretty solid
unless im digging in to far and no longer messing with the casing!!

No it should be metal, my mistake.

How deep is that?

What is this in your picture? Is that blockage or just bad image?

it is a combination of a blurry picture and part of the gasket.
i can see how it looks like blockage

and the part of the switch that i took out in my hands is almost an inch not quite

When you have it all out you will have bare metal. To make the needed electrical and thermal contact, the metal will need to be clean.

How deep is the hole where it goes?

If it is not all out, you could try drilling a center hole and thread a bolt to yank on with a slide hammer.

Re: How to replace an overheat sender?

Thats a really god idea !! i would have never thought about that
inside is currently a little under an inch deep that's what leads me to think that most of the bottom part of the casing is still in there >
I guess the easiest way to tell would be to wait for the replacement and see how much room it needs
but i would rather have it ready for the new part when it arrives .
also do i need to put anything on the gasket like sealer or anything like that for the water jacket when i replace it?

so right now my biggest concern is i may not be messing with the casing any more

Did you say you bought the new sending unit? Do the two look the same? I'm just guessing here, but maybe that hole is just a hole with nothing in it... It's just a well for the sending unit to sit in, detecting the temperature. Just a guess though, but this is an interesting subject. Can't believe that part is $90. May as well stand in the shower and tear up 20 dollar bills.

Re: How to replace an overheat sender?

I was able to find it cheaper around 80 but yeah i couldnt belive the price!
The one on the left side is only 23 but the right side is expensive and has two wires going into it . Im hoping its just and empty hole to hold the unit .
i filled the hole with some high temp solder i baught in Japan melts at around 250 degrees i figure if it gets that hot im in toruble either way .
I also found a guy how has the overheat sending units both sides for ten bucks so im picking them up soon as i can to have a back up. i did order the new unit but it has not arrived yet.
thanks for your inputs and hopefully its jjust a cavity to hold the swtich/sender

Re: How to replace an overheat sender?

The two wire switch has the tan overheat plus the wire that controls QuikStart and S.L.O.W., so it is important. It lists for around $96.

As long as use didn't drill through into anything, should not be problem. Might want to fill the hole though, JBWeld should do it.

Most outboard gaskets swell with oil and do not call for sealer. The cover gasket never sees oil so RTV won't hurt, the new one will probably say on it to use or not to use anything.

Putty knife, lacquer thinner, scrape clean, clean scale out of passages. Don't gouge gasket surfaces, no power tools on aluminum surface. LimeAway works on scale, mild acid solution cleans stainless bolts if they are stainless, don't use if not.

Re: How to replace an overheat sender?

If any water gets behind the new temperature switch it will corrode and fail. I seal the switch with 3M 847 and then replace the cover gasket and cover.
