Impeller housing and oil leak questions

I just replaced the impeller on my Alpha One Gen 1 and ran into a couple issues.

When installing the pump base, I had a heck of a time getting it to seat fully, and level. I ended up going back to the stock base as it looked like the new one had developed a small crack. I’m fine running the old base as there were no issues with the pump, but the impeller change was long overdue. Even with the old base, I could see light between the base and the lower unit housing on the aft side of the pump/lower unit, the flat side. This just doesn’t seem right, but even the old base is doing it (all new gaskets). Trying to eliminate the gap is how I think I cracked the new pump base. Am I wrong in assuming it should actually seal?

Also, it appears I have developed an oil leak and am getting oil out of the weep hole. I took the top back off the lower unit and there’s a puddle of gear oil sitting on top of the water pump. I can only assume this is coming from the upper half of the unit and leaking past the o-ring on the drive shaft. Is there any other place it could be coming from?

Obviously, I’m fairly novice at doing out drive work, so I’m learning as I go.

Also, after taking the lower unit apart this second time, a couple washers dropped out. Looking at the parts diagram, it appears they go on the shift shaft. Does it matter which order they get installed?

I just pulled the impeller off and the base appears sealed. If nothing else, I’m not seeing the light like I was when I installed it.
Now to figure out where the oil came from.

Pressure test!
I just did, and I’m even more stumped now. I tested it before I took it apart, and it leaked (obviously). I tested each half separately, and they don’t leak. It makes no sense.

The oil on the top of the impeller housing says the oil is coming from the top half and running down the drive shaft, but I can’t find any signs of a leak in the top half. I’m completely baffled.

I’m taking a break from it for the weekend so I’ll have some time to chew on it and come back to it a bit fresher.

No way to test the upper gear case output shaft seals with the halves separated.
I wrapped a cone attachment (like you’d use for a beach ball) in electrical tape and jammed it in the oil passage line to the top, and pumped it up to almost 20 psi and it held pressure. Granted, the top half was up side down, so maybe that makes some degree of difference.

How would you find the leaks with the halves together if you can’t see anything? It’s great that you scream pressure test, but some direction or help beyond that would be great.

wondering if you forced a MR base in.
Is the cavitation plate rounded or square?

I didn't scream.... but, jamming something in those seals doesn't say a damn thing about whether it leaks there with the output shaft in there instead.

I’ve pressure tested it a few times now, with odd results. I put it back together this morning and had a leak. Before taking it apart, I worked around and tried to find the leak with soapy water with no luck. During this, I had to pump it back up a few times. At one point, I pressurized it to about 12 PSI, and it leaked down to about 11 and stopped and held 11psi for a good hour. I dropped it down to 10psi and it’s been holding there for another couple hours.

This is all static testing so I may try spinning the drive shaft and watching the pressure before deeming it good and refilling the gear oil.

I really dislike problems that solve themselves. I don’t trust that they won’t come back
