Look at autobody supply websites. There are products called Tiger Hair or Kitty Hair, etc that are premix polyester resin and chopped fiberglass. I have used Tiger Hair in the past, it is very tough. Reciently some of these products are listed as "water proof" because they don't have any talcum or other filler that makes them fail when wet like Bondo does.

They may be a good substitute for Sea Cast at a much lower price.

If you do that with Tigerhair Bondo,......

It'll Crack Real Bad as it Hardens.......
Due to the Mass of it,+ it's Exothermic Reaction......

Just What is your Design Life of this thing Anyways,..??..??.....

P/T Plywood,+ Epoxy will give you 30/ 40 Years.........

Bondo, I have laid up Tigerhair in molds about 3 to 4 inches think with no problems. If they do it in layers, it should be ok. If you try to do it all at once, you may very well get cracks as it hardnes. You will also need a new arm from trying to stir the hardner in that much thick goo.

I Agree Mark,.....

Lowering the Hardener to Near Nothing will allow it to Kick-Off Slowly,+ Cure without Cracking,.....
Sometimes.....

Doing it successive Pours will leave Cold Joints,.........
And that's Not a Good Thing either........

our local vinyl siding supply house has 4'x8' sheets of vinyl up to 1" thick. would 2 layers of that work?

I wonder if it would be rigid enough? Also wonder if fiberglass resin would stick well enough to it...
