I'm no expert on battery construction, but I'd guess that there is a weak point in the design or manufacture of that battery where the stud joins the post. By nature, the stud has to be of sturdier metal than a typical post to support the use of threads, so I assume that the (stainless steel?) stud is placed within the casting when the lead is poured. Any resistance between the stud and the post will cause heating at that point. Unless the stud was subjected to contact with corrosive acid for a period of time, I'd submit that there wasn't a good enough contact made between the stud and post at the time of manufacture. - Grandad
