Over Heated 9.9 Evinrude

Need some advice on my 9.9. impeller packed it in and overheated . Think it may be a Warped head or head gasket. I pulled the head off Doesn't look like head gasket, still possible. checking it out there is no scouring on the cylinders but there is a lot of piston play. What I would to know is how much play should the be and the measurements to find out if i can put over sized pistons or have to find another block. Compression on both cylinders were at 50.

Had this just happen to me on my 2000 Johnson 9.9
Used to have 95/95psi, then overheat. Still ran (after replacing powerpack) but could not get above 1/2 throttle. Compression @ 60psi :mad: so I pulled head. Head was warped a good .015" so I flattened that on my tablesaw with silicon carbide paper. I also flattened the case. Put a new head gasket in and I am back to 95psi and have full power at WOT again.

Your pistons will rock and twist in the cylinders. This is normal. Side to side / up-down and rotate. As long as your walls do not show major damage, I would try the flattening and replace head gasket. At most that'll cost you $20.

To flatten the case, since I was worried about contamination, I made two cardboard cutouts each just slightly larger than the cylinder bore. I positioned the pistons evenly and pushed the cardboard into the cylinders. Then I smeared grease all around the edge of the cardboad. I took an 8" section of marble trim tile I found at Home Depot (it was flat) and glued 120 SiC paper to it. Then I sanded the case until all the surface was shiny. Wasn't off my much, maybe .003 - .005", Then I repeated with 320 SiC paper.

Then I used my pinky to remove most of the grease, then needlenose pliers to remove the cardboard. As the cardboard is removed, it will squeegee out the grease and contamination. A quick clean with a towel and no contamination.

And yes there is a .020" overbore piston/ring set available, but try the cheap route first - you might be pleasantly suprised.

I finally picked up a head gasket for this 9.9. I flatten the head and the block put the head on with the new gasket. Check the compression went from 50 to 70... What is the normal compression for these motors ?

There is not really a normal for your engine. I would suggest at 70 in each cylinder and a rope start you are just fine. Did you attempt to run it yet or just check compression? Re-torque the head after first run. Best of luck. Rick.

Yeah, their could be a lack of oil if you just changed the gasket, put on the head and pulled the compression numbers. When running and after, the oil that gets in and around the piston rings, will help a lot. My 9.9 is in the 100psi area but that is after warm up and I am using a different guage. Run it and measure it again.

Did you by chance have a look at the pistons, through the bypass covers and exhaust cover? There's a very good chance that you scored your pistons up. This will make the rings stick in their groves and drop your compression. Often times when a motor overheats, the pistons get wasted. 70 psi is about what I would get on a 55 year old 7.5hp

I just rebuilt a 15hp that had overheated. Both pistons were pretty scuffed, but the bores were still serviceable. I suspect the heat took some of the temper out of the rings. I put pistons and rings in it and it runs beautifully!

i did rebuilt job in 15hp 1978' , new rings, gaskets, seals and i got 125 psi

i had it running last night seams fine .... but hard starting.. still thinking on pistons and rings
