Re: phase 3..OD on now shifting issues

The shoe in the upper rotates freely when seperated from the lower..so thats not it.

I have seen a problem where the intermediate shaft was bent - it would not be a problem when the halves were separated - only when they were put together would the bent shaft get in a bind. Be sure to remove it and see if it is bent.

Let's look at what happened.
You put the upper together with the washer missing. The shift shaft must have worked then, correct?
Since the washer was missing, the shift shaft would not reach the upper shift shaft in the bellhousing.
So, you took it back off, did nothing more than add the washer you found under your truck and put the upper back on. Now, the shift shaft will not turn.
IS this all correct so far?

I put em together without the washer.
Never attempted to shift out of FWD as I read that was taboo!
Put OD on boat
Had bungee corded prop to keep in FWD..
Discovered shifting at helm was impossible. No Reverse or Nuetral
Took OD off
Installed washer
Not shifting.

Thats it in a nutshell other than cussing and taking my blood pressure medicine..

I will be lifting off the upper, getting vise grips and a rag to protect the splines, and see if I can shift the lower shaft that needed the washer.

DO NOT USE VISE GRIPS on the shaft.
Remove the shaft from the upper and use it. All you will need is a new SS cotter pin to reinstall it.

Make sure you are spinning the vertical driveshaft clockwise while you are turning the shift lever.
They aren't made to be shifted when not running. When you say you lost reverse on the boat was that just shifting it with the engine off? Or did you have it running?

Well that makes sense to a point..but..

I have shifted from the helm before with the motor not running when I installed new cables..Shift to "R"..Jump down and check the prop..
Shift "N"..go make sure the prop spins freely..and you get the point..

I lost reverse when I bolted all this back together and put the OD back on the boat after a simple (spos'd to be) impeller change.

Just because it worked once for you doesn't mean it was correct. Think about what happens down inside the drive. If you shift with the engine off the gears are not spinning. If the gears are not spinning and if they are not lined up properly to accept the clutch dog sliding into it, then your pressing the clutch against the gear, and not pressing it into the gear.

All that extra force that you made when you pushed on the shift lever has to go someplace. And it puts that force in the form of a bind in both upper and lower shift cables.
On real bad cables its enough to cause the cable core to push through the jacket.
You may have ruined yours.
Just something else to check.

I appreciate the post JJ..

I honestly never heard of even the possibility of damaging anything by shifting while not running..

Thats why I love these forums,..well that and I dont have $$$$$$ to throw at the repair shop..lol

Been out of town and buried with work..
The lower shift shaft did not move, even while turning the main shaft like JustJason suggested..

It did however pull up..and up..and well..can seem to get it all the way seated again..I did not pull it completley out of the lower..just 3 inches or so.....How stupid was pulling it up?

sounds like your going to have to buy a shift shaft bushing tool, pull the bushing, and see if you can get the shift shaft realigned into the shift crank.

Are you REALLY meaning the lower shift shaft when you describe that? Or are you maybe referring to the intermediate shaft lifting up?

Here's the intermediate shaft:

The lower shift shaft is the splined shaft pictured here:

Which did you pull up?
