Find a shop that can do a blind bore Mercosil block and away you go. Should be able to do that yourself for less than a $1000 US. And you will have pretty much a new motor. An older block will fit but stay with the one that has a thermostat. Also the blocks are not the same they are chrome lined blocks up until about 94 then went to Mercosil. And 85/86 they changed the casting to accomdate the thermostat.

Why do you need new rods? Maybe Racerone knows a machine shop because Mercosil needs special tools. $500 for the rebuild kit $300 for boring that includes both holes and shipping. Reeds another 100 and rods you should not need to replace unless they are damaged. These are all estimates in US dollars because I live in WI. So yes around a 1000 US and my #s are rounded up so hopefully will be close to what you will pay.

Find a new machine shop. It can absolutely be honed and no way should it be 300 a hole. I am in Wi and it is around a 100-150 a hole.

Yeah, after doing some more reading on forums, it sounds like the sleeve replacement is a solution for lack of proper equipment. I found US Chrome https://www.usnicom.com/plating/pricing out of Wisconsin but they have so many options and were not very helpful when I called for a quote. I'll try the companies you guys mentioned on Monday. Thanks for the help on this.

E-mail US chrome with questions. I use them for Re chroming the earlier 25 blocks they do excellent work. There site says nothing about Mercosil but I would still ask.

when looking, simply google "blind-hole bore and hone" or ask your local motorcycle guys where they get their work done.

You cannot chrome a Merosil block due to its material..a Nicasil block yes

Jay's Block Shop will do it for $75 a cylinder. I think I'll be going that route. Now I need to figure out which pistons I want to stick back in it.

If the motor overheated due to an impeller issue, it's not that devastating as overheating due to poor oiling or lack of lubrication. The latter will screw any motor much worse. Remove the cylinder head and check if the cylinder walls are not scored and the head is not already warped ?

If both are OK install new cylinder head, thermo, exhaust cover and base/pan gaskets, torque to specs and have fun. Check compression before and after.

My previous 2 stroke Evi 15 HP was severely overheated running wot 3 times in a row due to kelp blocking both lower water intakes and motor stopping sudenly while smoking heavily much worse than a gang of chinese poker players smoking in a close room. New gaskets brought it back to life...
