I could have ordered a hub w/packed bearings and spindle for under $40 from Trailer Parts Depot.com and installed in less than an hour.

Ayuh,.... I doubt it.... The Axle is terribly boogered up,... Salvaging it is going to be the Real Chore....

Is it possible when the spindle heated up it increased in size? I have sanded it smoothe and cannot get the hub to go on at all. The bearing size matches the old bearings.

Anything is possible when you go to the heat needed to destroy your bearings...but my guess is 'no'.

How much cleaning did you do? Did you take it down to shiny metal all around? How did you do this?

One thing I should have mentioned earlier: there is a metal step on the spindle where the grease seal rides...this has to be totally clean, and not pitted, for you to retain the grease down the road. It is rare to find this step in good condition with the abuse that your axle has had, but it is not impossible. Just remember that this one seal is all that keeps the grease in...and the water out!

We measured using calipers and the spindle is at exactly 1" The bearing is a hair under, which kind of makes sense. We have it down to shiny metal with 150 grit sandpaper, rubbed by hand in the shoeshine manner to keep it round. We are going to get a larger socket so we can put the nut on temporarily to keep the hub in place and straight. We have a block of wood on the hub and are trying to whack it on with a mallet. We might try a tad more sanding.

There is also a 1 1/16" bearing kit...you may need this.

Hmmm. The od of the spindle is at 1.010 and the id on the 1" bearings are .975... So a 1 1/16 bearing may be 1.0375. You may be on to something. Another trip out...

Forcing the bearing onto the spindle means something is wrong. Bearings need to be a slip fit on the spindle as they do "creep" a little during operation. The end of that spindle also looks like the threads are gone.

I agree the threads on the spindle are almost gone. The ID of a 1 1/16" bearing is 1.0625. The ID of a 1" bearing is 1.000", not .975". I think you are reading your calipers wrong or you have the wrong bearings. Your spindle would not grow from 1" to 1.010" no way no how. Anyway I think you need a new spindle or axle.
