I have a 1977 johnson 140. It broke a ring and scored up a cylinder and head. I know it needs a full rebuild, possibly 1 new head and of course a hone, or bored at a machine shop. A rebuild kit is $850, plus im guessing a couple hundred to machine the block... letsa say im $1200 into it. Now i have a brand new motor that will last a while.

If i buy newer im rolling the dice on condition, or spending $8000+ on a brand new...

I know its an old motor but is it worth it to fix? I will do the job so labor isnt factored into my budget.

I should add i rebuilt the boat last year. Split hull, new stringer, new floor, new transom, fresh wires, new upholstery on custom built seats and walls. Im planning on keeping the boat for a while.

think you might be a little optimistic re. replacement cost (new), but that aside -- I don't do rebuilds, and sounds like you don't do them yourself either. I would look for a used replacement, with condition more important than age. IMO.

Step #1 would be to take it apart for full inspection before a decision can be made.---If it is a low hr motor then this rebuild may be the best way to go.--Do not forget the lower unit in these repairs.

These models have the high ring pistons which are bad about throwning ring from coke buildup, it will need 4 pistons for sure....I myself wouldnt put $1200 in a $800 motor.

Years ago I had a Johnson 135hp, not sure of the year? but not much different from the 140hp, I think maybe only the bubble back exhaust. Anyway, I heard the same thing about these motors.

That 140 was quite an unusual engine. Only performance crossflow that had an exhaust tuner in the midsection. Guess that exact model always intrigued me for that reason. You'd have to weigh your plusses and minuses. Your overhauled current crossflow is relatively lightweight, snappy acceleration, low profile appearance, burns a lot of fuel, cheap to overhaul and you don't have to do oil changes (mixes with the fuel.) On the other hand, a replacement 4 stroke is probably heavier (and taller,) slower on acceleration, but gives a solid 1/3 better fuel economy, runs quieter, perfect fuel injection starting (esp when cold,) no exhaust smoke, annual oil changes, probably more upfront $. A 1977 140 crossflow (crank-rated) puts out about 10-12 less hp than today's 140's-which are hp rated at the prop. All in all, your 140 will run same top end as a modern 130. I'm an old 2 stroke guy, but have worked a lot around these new 4 strokes and they are really a tremendous improvement for many reasons. Will be interesting to know how the scale tips in your final decision process.

In earlier reading, missed your reference to intended DIY work -- Sorry. If you can swing it, could be a good move to get a working replacement while working on the rebuild (assuming you decide to go ahead). I’m a great believer in having redundant outboards – keeps you on the water. Like emdsapmgr says, I’ll be interested to see what you decide. Lot’s of rebuild experts here for assistance, if you go that route. (I’ll watch.) Good luck.

Re: should i rebuild or buy new?

Thanks for the input. I have a new lower unit on the shelf as a back up, but will go on the motor if i do the rebuild. I am aware that im spending more money than its worth, however i would build it to use, not sell. I spent almost 4 grand rebuilding the boat barley worth half that. But i like it and use the hell out of it. The power head is sitting on my work bench with the heads removed waiting on me to make a decision. I would replace all pistons, rings, rods, machine block, and of course all new gaskets. I dont mind the work. These old crossflows are gas hungry pigs. Its never really bothered me. Im just torn thats all.
