How thick is the transom aluminum skin?

Should total 2-2.25" total thru the keyhole for a Merc I/O....

The set up I'm thinking could have been a 1-5/8" transom and a 3/8" horse collar = 2".


Edit: Now I'm leaning towards thinking the wood is coming apart and swelled up, took another measurement in the keyhole where it was not as bad and it was closer to being 1-1/2".

Yep, you got it.... Just checking because I couldn't see evidence of the horse collar in the transom pix... Maybe slightly swollen from water, once wet, a good bit of ply stays swollen, it'll never be kiln dry again so unlikely to shrink back to it's typical nominal size.....

How are you laminating the plywood pieces?

3X 1/2" sheets w/ a layer of glass & epoxy in between 1 joint (or maybe both) after multiple layers of epoxy should be 1 5/8" + a fuzz and be good.

The 1/2" MDO I bought didn't seem to be nominally as short as typical 1/2" plywood's 15/32"

But 3 layers of 15/32" = 45/32", that's 1 13/32" right, so you're 19/32" short of 2", which is what 5/8" ply is now (19/32") Might need glass & epoxy between both layers it the marine ply is 15/32"..


3/4" & 1/2" is 'really' only 23/32 & 13/32, so that's 36/32 = 1 4/32 = 1 1/8"

My best guess: 3/4" & 3/4" = 23/32 + 23/32 = 46/32 = 1 14/32 (not quite 1 1/2") add your aluminum transom skin & the 3/8" horse collar & you should still be GOOD!

BTW: that all allows for a tight glue joint between sheets that is negligible... My Duracraft transom glue joint is probably 1/64" MAX....

Thanks for the info! Looks like I will be using the 3/4" marine ply x 2 laminated with the Titebond poly. Hope I don't get sticker shocked on the marine ply this year, I hear lumber prices are up here. Last year 3/4" was $70 a sheet.

Is an 8oz bottle enough for an I/O transom? My Duracraft transom took nearly a whole 8oz bottle w/ just about the right amount of squeeze out, you might need more......

I used two 8 oz bottles on the transom for the 201, so you will be somewhere between one and two bottles.

No way 1 bottle would do it. I used 1 and a 3rd bottles on my SN transom and this one for the Chief is a monster, I will most likely have 3 on hand just in case.

Not done stripping yet though, I have a pile of tin in the garage that is giving me the urge to go out and tear into.

The old nasty and stinky transom is inside the garage too staring at me every dang time I walk in. Going to need some ply and glue here real soon to knock that chore out.

Cold in the teens and blustery outside so the only thing left to do is start in on the tedious work of cleaning up the tin I have stored in the garage for winter busy work. I planned on getting after the cabin but the cuddy's compartment bulkheads and supports were on top of it so I got started there. This is what I'm looking at with a nice rusty high water mark.

I disassembled all the smaller pieces and got to work on them first. I also patched up some cracked supports and angles in the bulkheads. The supports are a piece of channel that starcraft cut the sides off of leaving an extremely weak tab joint that cracked on 3 of the 4 ends. All 4 are getting repaired though. I drilled out the end of the crack and then cut pieces of scrap aluminum to size, back buttered with 5200 then riveted into place to beef up the flimsy tab.

I made similar repairs with angle aluminum on a bulkhead with a 90 degree bend that had a crack.

I ended up with the day off inside the nice warm garage and a bit of forward work on the Chief. The smaller pieces got sanded, wire wheeled, cleaned up and primed with Rusto SE.

Yah man, agreed. The way Starcraft put together those alum support pieces was pretty wimpy. You worked a great solution there buddy:thumb:
