    You will need a new lower gear case or try removing the exhaust bellows to cause the exhaust to blow out before the propeller. Try to compare your gear case to another one where the propeller fits in the gear case just to be sure.

    The rear of the gear case where the propeller fits in that makes the labyrinth seal looks like some of the rear edge is worn away. If that is the case then too much exhaust is going over the propeller than through it causing cavitation.

    JB weld should work as AD suggested. I bet that the gap where the engine cover meets the rear panel is letting water land on top of the engine. Try to make a shield that will direct the water away from the top of the engine.

    Is the fuel pump being controlled through a oil pressure safety switch? If not should the carburetor “flood over” and the engine stops then the fuel pump will keep pumping and a fire could result.

    Of course OEM is very good, I like most of the Sierra products but I do not know where the ignition parts come from. If foreign parts are made to real factory specs using the same materials then yes I feel that would be good. It is too bad that the Prestolite electronic conversion does not work...

    The main thing about points and condensers is only from some place like NAPA. All that foreign junk you should stay away from. If the points have tiny white spots on them that is from moisture, you can file them but they will fail.

    Any low profile gear case from 73 to end of production will interchange. If just the water pump housing is freeze damaged then the case should be still good.

    You will just have to play around with propellers but it should work. The gear ratio on the 140 case is around 2; 1 and a the 165,170&190 were 1;8 so you will have to go at least 2” more. Does the replacement have the same internal steering gear?

    My favorite tried and true method is to by pass the tank with a 6 gallon outboard tank. That method usually narrows down the problem.
